This build must be completed in 20 days for Trikefest.

At this time, everything is in 2000 pieces. Thousands have been and will be invested in this build including the tools to complete it. Not one single part is together with any accessories either.

Some of the plans are 12:1 piston with Webcam, Supertrapp exhaust, 30MM carb, 350X skidplate, Pro Tapers, Douglass wheels on Quadrock rims, OEM seat, Syko perfect fuel tank, Barnett clutch, OEM oil pump, 87 kicker shaft and cover upgrade and on and on......

It WILL NOT be perfect, I do not have the time!! The powerplant will be perfect along with numerous upgrades but some items will be used on this build and replaced when I have the time.

I do not know if I can complete it in time, but I will do my best..... I really want this machine to come to Trikefest :w00t:

Day 1 - Yesterday

Everything has been disassembled and is being prepped for paint and or powder coating.

The frames I have to pick from -

http://i257.photobucket.com/albums/hh220/Dirtcrasher/Frames.jpg

The motor in pieces - Note how I figure out where each bolt goes back afterwards....

http://i257.photobucket.com/albums/hh220/Dirtcrasher/Motorinabox.jpg

Today I'm finishing wiring and putting hangers in the PC oven, adapting a 350X skidplate to an 86 200X swinger and hoping to rebuilding the forks.

I have never powder coated anything in my life, we'll see how I do.... Planning to powder coat my first item today or tomorrow. I gotta get rolling here!!

Day 2 -

Fork rebuild time!!

Found the forks to be bent

http://i257.photobucket.com/albums/hh220/Dirtcrasher/2Bentfork.jpg

This is how far you have to go in the opposite direction to get them true again.... They were out .060 and after messing with them I got with .005.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/2UnbendingFork.jpg

And here they are done with new seals, damper piston rings and fork boots.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/2ForksCompleted.jpg

Started work on removing the factory swinger skid mounts and fabricating 350X PRM skidplate mounts.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/Skidplateback.jpg

The beginnings

http://i257.photobucket.com/albums/hh220/Dirtcrasher/Skidmountstacked.jpg

Here they are welded in place permanent

http://i257.photobucket.com/albums/hh220/Dirtcrasher/Swingerwelded.jpg

I re welded ALL factory welds after grinding them off

The biggest and most important reason I posted this build is that I need MOTIVATION!! Although I must cut a couple of corners due to the lack of time, much of this will be done near perfect in my standards and THAT requires allot of time and energy.

If I forget one bearing, one seal or any equipment I own breaks - I'm not going to get it done in time for Trikefest.

I figured this thread would give me something to look at and be haunted with each and every day until it's done. So please, keep the posts coming :beer !!

DAY 3

Work day today, up at 4AM and home by 6PM. Raining by the time I got in.....

Still managed to get the cases completely sandblasted. What you see here was a TON of work you don't see. When cases are prepped for powder, every single bearing and every part that isn't aluminum or could trap sandblast media is removed.

Once the cases are clean, there are hours and hours of chasing threads, reaming dowel pin bores, stoning every gasket surface along with paint stripping and power washing numerous times.

Right case

http://i257.photobucket.com/albums/hh220/Dirtcrasher/3SandblastedCaseRight.jpg

Left case

http://i257.photobucket.com/albums/hh220/Dirtcrasher/3SandblastedRightCase.jpg

Front case

http://i257.photobucket.com/albums/hh220/Dirtcrasher/3SandblastedCaseFront.jpg

I still have to sand out all the bad spots and pressure wash them again before I begin the gassing out process prior to PC.

As you can see in the last cases picture, ALEX THE CAT is already eyeballing the sandblasted case as a place to take a leak or a dump

Hoping to try powder coating tomorrow and blast the swinger............. The cases will not be the fist parts I practice on :D

LOL Raffa!! Thanks guys - I REALLY need the support............

I am so friggen tired right now. I got allot more sandblasted today and everything I need came in. ThumperTalk screwed up my order and didn't send steel Barnett plates. Can't get them till next Tuesday.... Shouldn't really matter, the motor goes in better without the covers anyhow.

Not to mention that I do not have a frame done yet. There is fricken POLLEN everywhere and I can't spray until the wind dies down. I hope to paint a frame Saturday and will PC a frame when I buil a bigger oven.

Lots and lots to do and I am so tired. Another 14hr day at work and 4 in the shop. Almost done blasting, maybe powder tomorrow or Friday. Yes, I am being a big PC pussy but it will come either good or bad.

No pics tonite, I'm too tired to upload.

Cylinder gets bored tomorrow :w00t:

5 days off this weekend, LOTS should :wondering HAPPEN!!

Thanks again for the support.........................................

There are a couple of parts from it but it's mostly the 86 that I had. Thats your swinger with the new mounts though.

I've never touched a powder coating gun until today. The thinner stuff cured allot faster than the thick stuff, all came out pretty good though.

I'll get allot more done on the weekend. Cylinder is being bored and once the cases are coated I can start assembling the motor.

DC man thinner stuff is tough. Especially you being newb to the whole process. It gets to temp faster, it flows faster and it "over cures" in a hurry. No doubt you will pick it up. This is where the counter top oven comes in real handy. You can control temp better and have better end results. Looking good. I NEED MORE PICS!!!

Thanks bud, I was glad to be able to help you and I'll always be here or at my email :D

As far as "Steve's ATC shop" goes, I'll ALWAYS take care of people I feel are "good people". This isn't the best world we live in ya know....

I've been burned for thousands a few times now, but I still try to help people out that I have a gut feeling about. I'll probably get burned again, but if in the process I make a few new good friends, I'll get over it :beer

Anyhow, Tonite was a nite off and I'm just providing a verbal update. Every single part is in my hands aside from the carburetor. I've got some really nice stuff for this machine but I'll save that for another day.

I have 5 days off now and at least half of that time looks like great weather. Tomorrow DEEPA is coming by along with my buddy Brett (he's still too scared to join 3WW  ) and plans are to get a frame prepped and painted and the cases and swingarm will be coated. I have to put swinger bearings in Bretts 3fiddy and DEEPA needs to get the rest of his 250R cases prepped for PC. He was gonna get them done but we may tackle them if mine come out well. His R which is yet to be unveiled is MINT MINT MINT and unique - thats all I'll say....

If tomorrow goes well then Sunday will be bottom end assembley day and I will post a complete write up of that process with photos. The cylinder got bored today and it's ready for pick up :w00t:

Thumpertalk forgot my steeel Barnett plates but they'll be here next Tuesday. I need to be about done by next weekend so I can spend at least 5 or so days jetting and getting it all broken in well. I also may have to grind down the valve guides and the top of the rocker box due to the lift of this Powroll camshaft. I bought brand new rocker arms and another set will be hard faced at a later date.

All SEEMS to be going smooth and I think I can get this done and done very well.

I also have to put a ring in my buds KX125 and rear bearings in a friends 350X along with welding his trailer up with a gas tank compartment before we go. I'm not burned out yet but some days are very tough to get through.

Should be some good pics tomorrow evening unless I have a bad PC experience  !!

Day 7 was a loooooooooooong day. Got in at midnight, off to be with no 3WW or even a shower.

Bretts 350X rear bearings were SHOT  The axle nuts would not budge without gobs and gobs of oxy/acetylene. Then I put him to work blasting.

DEEPA used Gorilla Glue a nutty bar and Q tips and got his Tri-Z actually turning again  When that kid wants to ride, he gets it done regardless of self inflicted injury or public endangerment

Got the cases powder coated

Right case -

http://i257.photobucket.com/albums/hh220/Dirtcrasher/PCRightCase.jpg

Left case -

http://i257.photobucket.com/albums/hh220/Dirtcrasher/PCLeftCase.jpg

Learning ALLOT about this stuff. It's allot like paint, anything foreign in the air will end up in the powder finish. I coated the left case 1st and apparently did not use enough powder as after 15 minutes I saw some dry spots. So, I recoated and the finish showed that but it still looks real good :beer SOMEONE has to be the Guinea Pig!!

The right case got more powder and looks mint!! It is most likely best to coat both the same way, same time, same oven. If I had stripper, I'd do the left case again but it really is just fine and super durable.

Today will be powder coating all day and the engine will begin to be reassembled either today or tomorrow with lots of pics.

Got a BETTER frame too!! Hope it gets here quick!! http://cgi.ebay.com/ebaymotors/ws/eBayISAPI.dll?ViewItem&viewitem=&item=160241703347

Day 8

Lots of stuff ironed out today, plenty of powder coating and mounted up the front tire.

Had to prep the rear axle for PC, removed the rubber sprocket isolaters

http://i257.photobucket.com/albums/hh220/Dirtcrasher/8Rubberisolatorremoval.jpg

I just used a simple tool from threaded rod

http://i257.photobucket.com/albums/hh220/Dirtcrasher/8Tool.jpg

The axle itself was MINT but of course it was all rusty where it's in the elements

http://i257.photobucket.com/albums/hh220/Dirtcrasher/8Greataxle.jpg

Coated both sides of the axle along with the hubs

http://i257.photobucket.com/albums/hh220/Dirtcrasher/8Axlehubtiredone.jpg

http://i257.photobucket.com/albums/hh220/Dirtcrasher/8Axlehubtiredonerightside.jpg

Ya just can't coat the splines or you'll never get it back together. It's tricky figuring out what you can coat, what you should coat and what to never coat or you'll suffer dearly  .

The person I won the frame from won't take Paypal even with the dam fee..... I gotta see what I want to do there.

Gotta pick up the cylinder Tuesday, coat it up and hopefully the bottom end will be ready by then. I'm gonna coat the whole topend at once so there are no variations in the shade.

Jeff (Honda250SX) warned me about the oven temperatures, my oven at 275 was over 450 degrees:eek:, that didn't help the consistency of the 1st parts I coated.

Still a ton more coating to do. Tomorrow I'll get the swinger done, the footpegs and some other odds and ends done. The bottom end will only take up a morni9ng so I'm in no hurry. I did remove tyhe main bearings and the crank is now in the freezer shrinking down as much as it can

honda250sx
05-25-2008, 11:07 PM
275=450??? HOLY CRAP!!!

Calibration is KEY IN ANY OVEN WHEN COOKING COAT!!!

Thermometer came in handy didn't it. Now with more accuracy I can see the quality work starting to come out the oven. RED HUBS mmmmmm looks good. Who's red is that steve? Looks like two coats to me. It looks THICK. Nice and "plastic" like looking :)

Hey guys thanks again for all the support.....

Got a bunch more crap PC'd today. Honestly, take a look at your own machine - there are just so many friggen parts to coat and prep that it's CRAZY!!

Tomorrow should be the last day of 80% of the coating. I have to pick up the bored cylinder and I guess I have to prep a frame. The one I won is mint - bolt on and run! - but he will not take Paystink (don't blame him...) and I won't get the frame till next wednesday the earliest. I honestly plan on having a running machine by then so I don't think I can wait on the frame.

Sorry to disappoint, but loading pics and poppin them to Photo Bucket is a pain and I'm beat. It has been non stop for day and hours now............

Once the coating is done the motor begins, honestly that lower end will take about 2 hours to assemble even with me being anal about it. The discontinued decomp shaft oil seal has been found and will be in Friday, so no top end till then anyhow.

Dirtcrasher
05-27-2008, 12:03 PM
Got the cylinder and it looks nice!!

Paid for the frame, he'll have my check Friday and ship that day so I'm thinking next Thursday I'll have a nice frame that needs no paint! I may have to run a different frame though as I'll be ready to assemble this weekend and test everything. Hopefully jetting and setting the valves isn't too bad. The cam may be agressive enough that I have to grind the rocker box like NINJA had to with his. It may take a bit of time to get it all dialed in perfect, I'm not one to rush things or I just won't complete it.

Today should be the final PC batch aside from odds and ends as I'm assembling the machine. All looking real good!

I can't be dicken with sandblasting sand and powder while assembling a motor, that has been the hold up.

Pics! Pics! Pics! tonite and I really will try and assemble the bottom end tomorrow - I can't "try" - I HAVE to get it done.........

Dirtcrasher
05-28-2008, 01:19 PM
Thanks Jeff, the sooner the better!! I have to blast it and coat it with high gloss hi temp powder..... As always, thank you so much for the help!!

Tonite you guys will get your fix. All the years I've been here and I've never posted even one build, I rarely post pics of anything unless it's to help someone repair something. It dawned on me today as to why I never do. Problem is that before I got the ability to repair things correctly (Mill, lathe, mig welder etc etc) and before when I couldn't powder coat anything, I just didn't want to share.

It suks so bad when you have to reuse a "no more zinc" coated axle or painting all these parts with Krylon. I've ALWAYS suggested auto paint with a hardner or powder coating and now I'm set up to do a quality finish be it 2 part paints or powder coating.

I guess the only bad part is that the 350X has been growling at me for weeks now, he's not too happy that his little brother is getting so much attention  But, when I'm done with this one, the 350X teardown begins.

Powder coating requires allot of equipment and it truly takes a long time to get it done. Just now I'm and grinding, smoothing and welding a few more spots on the 200X swingarm in preperation for powder. I've been working on it since 10:00AM today and I'm just about ready to hit it with the gun.

Thats why the updates haven't been so great and I do apologize. It's all coming together now and in a few short days it will be very close.

Thanks for your patience  And yes, for those of you that have PM'd me, I will be taking on side jobs...........

honda250sx
05-28-2008, 01:42 PM
Haha. If i had high temp powder I could have had the complete bolt on unit ready to roll. Guess I better order some.....

Cant wait to see that PRM plate bolted to the new shiny swinger. Who's bushings did you go with OEM stuff or X.SYSTEMS nylon jobbers???

HERE is your update kids..................

So sorry for the delay. It was 5 days of non stop work at least 12 hours a day. The cats are so pissed off due to the lack of lovin that they may just chit all over everything lol......

I'll start with the rear caliper rebuild

http://i257.photobucket.com/albums/hh220/Dirtcrasher/Caliperpistonremoval.jpg

Crack that bleeder and pump it with grease and the piston is out. Any CLOWN that puts plieres on it in any way shape or form is just that - a CLOWN.............

Then you MUST get the dust and oil seal grooves spotless or the seals roll back in when you try and reassemble. I use my dremel

http://i257.photobucket.com/albums/hh220/Dirtcrasher/Caliperapartanddremel.jpg

So anyhow, I sandblasted ALLOT of stuff, that takes the most time.

NICE HUH??

Here it is assembled -

http://i257.photobucket.com/albums/hh220/Dirtcrasher/Swingerfront.jpg

That is an 85/86 ATC350X PRM skidplate. At the earliest stages of this build I began fabricating up skidplate mounts for it. The 200X and 350X skid are close in function but very different in skidplate mounting. No one offers a tough skidplate for the 86/87 200X so I had to go this route. Very pleased I did................

And I got the front end squared away with all new stuff I had been saving....

http://i257.photobucket.com/albums/hh220/Dirtcrasher/FrontendbackDONE.jpg

I love the 350X dual lights and although I have a nice OEM 86 200X, I'm running this headlight.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/FrontendDONE.jpg

http://i257.photobucket.com/albums/hh220/Dirtcrasher/Frontendangleshot.jpg

I think I'm gonna PC the throttle white instead of the red..... What chya think fellas?????????????

Got all the rear axle stuff set too

http://i257.photobucket.com/albums/hh220/Dirtcrasher/AxlehubetcetcDONE.jpg

200XMAN got me the airbox SUPER FAST!! And CHEAP :w00t: Thank you TODD!!

Honda250SX has a Supertrapp header coming my way and we (think) it may be the 86 model I need. OR>>>>> Unfortunately I have to build, modify, sandblast and PC it or another when it gets here.

I have not touched the motor, the bearings and crank are in the freezer. Thumpertalk got me the Barnett steel plates so that should be all set. The engine really should be a piece of cake aside from jetting and finding out what valve and rocker arm clearance issues I have.

It's coming along fine, I've just been too busy to spend an hour downloading and getting this post up. I hope you all enjoy the progress

To be able to PC the shift lever, I couldn't get the rubber off - it's 23YO!! So I chopped it off, removed the rubber, and tossed it back in the vice for re mig welding. Then I blasted it anhd powder coated it before I threw the rubber in boiling water to get it back on the PC'd shift shaft - worked out great!

http://i257.photobucket.com/albums/hh220/Dirtcrasher/Shiftleverapart.jpg

So here is a bunch of stuff coated.............

Here is the hub done, new bearings etc

http://i257.photobucket.com/albums/hh220/Dirtcrasher/HubandRotorcoatedDONE.jpg

The stock seal ID is 23mm, I ordered 22MM because the collars are grooved. I just have to turn them down 1MM on my lathe and I'll have a perfect seal again :naughty: :w00t:

More stuff to come, I'll get the motor assembled this weekend - maybe not entirely as I still have to coat the top end. Coming soon in a theater near you :postwhore :beer

Kinda makes me laugh, look what can get done in 10 days when your focussed and you have the materials, the tools and a couple of brain cells left. The 350X is gonna get a MASSIVE MAKEOVER!! after Trikefest..................

The lowest point was .875, they can be reworked to a smooth .866 or 20MM ID. Ya just have to cut Honda out of the mix and find a bearing/seal supplier that can get just about any ID and OD.

I honestly really wasn't preparing. I love having spare parts and refused to build anything until I could coat it or paint it with good quality paint.

I started buying everything the 1st week of May when I got a free oven and realized I may be able to get this done.

I also feel that the 86/87 200X is an awesome machine with tons of upgrades even above and beyond the 350X. So, I was hoping to get it done for Tfest.

NOTHING is worse than rebuilding your motor and using the crappy cases or even that shift lever before I coted it, it looked like garbage. Although I do not have the time to get every part perfect, I'll be darn close......

I'm sure that there will be ALLOT of real nice machines at Tfest, some guys start preparing the day they come back!!

IDK about that..........

Both calipers are apart, not one piece of the motor is together and the frame may not be here until Friday. An exhaust header has to be built (if Jeffs doesn't work) and so many things need to be ironed out.

I have all the parts, all the tools and a bit of time left. It's just that everytime I turn around I think "gotta turn that on the lathe", "gotta helicoil that", "gotta powder coat those" and on and on. I've made great strides and still working 50 hours a week in 4 days, taking care of the animals and keeping the house decent.

I'm lacking sleep, I don't eat till 10PM and everyone needs my help with their stuff too. Tomorrow my buddy needs pivot bearings so he's mowing my lawn while I fix it :D

I'm trying guys, I'm really really trying but I need a second wind.....

So, yesterday was time to start on the powerplant. It's most important to have a clean bench and all the tools you'll need before you start. I use the stone to get every gasket surface perfect. The stone uses either gas or WD40 to remove all the high spots of aluminum from previous meatheads chewing up the gasket surface with screwdrivers. I use a tap to clean up all the 6mm holes to prevent the bolts from seizing up and I use an 82 degree countersink to just barely relieve the top of the threaded hole. A raised edge here won't let the cases mate perfectly and that can cause a leak of oil.

Note how perfect these gasket surfaces look!

http://i257.photobucket.com/albums/hh220/Dirtcrasher/13Thetools.jpg

Now that the case is perfect it's time to start on the bearings. First thing I had done was I froze the crank so the bearings would press on easier.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/13FrozenCrank.jpg

I had to make yet another bearing installing tool, here is a shot of some of my spacers for pulling and pushing bearings.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/13PullingPushingTools.jpg

So, off to the 20 ton press it went

http://i257.photobucket.com/albums/hh220/Dirtcrasher/13PressingonMains.jpg

http://i257.photobucket.com/albums/hh220/Dirtcrasher/13PressingMainsCloseup.jpg

Then I pressed in all the tranny bearings that were also in the freezer. Again, this shows a perfect gasket surface.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/13TrannyBearings.jpg

Then I had to modify my puller to pull the crank into the left case squarely.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/13PullingCrankIn.jpg

After I got that in I could assemble the tranny gears and slide them in place.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/13TrannyInstalled.jpg

Then in this shot I slide in the shift forks but to get them in the shift drum groove I use a hook to lift them in place while I rotate the main and countershaft.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/13ShiftDrum.jpg

And here it is all ready to be closed up, note all the oil on all the rotating and sliding surfaces.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/13CenterCaseComplete.jpg

There are numerous differences from the 86 to 87 engine, all very small but still change nonetheless. This picture shows the center case orifices from an 86 and an 87. They meter down the amount of oil that is delivered throughout the engine.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/13OilOrifice.jpg

Last, I realized that the person who owned the 87 case was kind enough to ruin the oil drain plug. Note how it's on the side of the motor and easy to get at without covering your skidplate in oil. It's just one of many changes from 85 to 86/87 that make the last generation my favorite model.

So, I had to helicoil it. In this picture I used a drill press to keep it perpendicular to the engine case so the surface would be perfectly flat and the drain plug will seal correctly. I used the pun ch to rotate the drill chuck by hand, this is NOT something you want to do under power!!

http://i257.photobucket.com/albums/hh220/Dirtcrasher/13TappingforHelicoil.jpg

Then I could finish it by hand

http://i257.photobucket.com/albums/hh220/Dirtcrasher/13FinishTapping.jpg

Sorry guys, the camera died before I could show the helicoil installation. I don't buy the kits, just the helicoil tap and the inserts and I wind them in - piece of cake :w00t:

More to come after a full day today........................................

I'm finding them as I go.... Of course you have the 20MM kickstart shaft and different clutch cover but one thing I don't like at all is Honda changed the 3rd gear ratio in 87.

The 2 87 motors I have torn into, both have 3rd gear issues and there was an 87 on EBAY not too long ago and that one had a busted 3rd gear also.

It is very very thin in areas, I'll take a picture today :beer

How do you keep the helicoil from backing out of the case when you remove the drain plug?

The way they wind in, they don't back out if you use the right size drill. Actually it's best to use a straigh flute reamer so it doesn't grab and twist in. I think this one was a 29/64 reamer for a 12mm x 1.5 pitch helicoil.

Hey guys, so yesterday I ironed out all the oil pump and clutch components. The 200X got a Barnett clutch complete and a new OEM oil pump. I also installed the kickstarter and powder coated a few more things.

This morning I went to my old job and used their lathe. It has automatic feed which leaves a nice finish so I decided to do it at their shop.

Here I turned down the original 23MM front axle shaft collars to a clean 22MM surface.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/14Turnedcollarsand22MMseals-1.jpg

These seals were available from a local bearing shop. Instead of 23x42x7 I just got 22x42x7 and they are double lip seals with a spring as good or better than OEM.

Here they are installed

http://i257.photobucket.com/albums/hh220/Dirtcrasher/14Newsealsinstalled.jpg

The seals were blue instead of black which was pretty neat!! and what is the point of replacing bearings and seals and running worn shaft spacers/collars??

So, I also made a mandrel and turned down a flywheel about .100 on either side of the pickup magnet. That should pick up the acceleration a bit and along with a non oring chain I'm HOPING it will get up and go pretty well.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/14Mandrelandflywheel.jpg

So, on to the kickstarter. I've had numerous people ask me how to insert a kickstarter properly and allot of people don't know how to do it. Most of the models are the same though. Also the decompression shaft cam seems to be a big problem?? There is clearly a portion missing an inside spline that fits over the kicker shaft where a dimple or dent is formed so it can bge at the right degree. I have found these cams smashed on with hammers and obviously at that point, they don't work and stuff gets ruined. This is one of the reasons why I bust peoples balls about a manual. Unless you have torn apart and fixed dozens of motors, the next time your taking a dump, you need to sit and read and understand the manual. Repairs aren't always easy but your destined to fail if you know nothing about what the heck your doing..... OK?? Enough.

Anyhow, the kickstarter has to be installed half way so the spring can get behind it's peermanent location. It is way back from where it will finally land. This is where both the 350X and 200X kicker get installed at. REMEMBER, I have the dots lined up!! Hard to see but they are lined up so you can see the exact placement of this.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/1487kickerinsertionpoint.jpg

And, the dots must line up in the end but line them up now to so you see how the parts work.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/1487kickeralignment.jpg

Now comes the odd part. You have to pull the kicker out just enough so that the spring stays in it's place but the kicker lock or backstop can be rotated PASSED the piece that it will fall behind. In this case, you have to pull out the kicker a bit and rotate it about 120 degrees before it gets past the holdewr and then the shaft can be pushed all the way in and you will end up just where it belongs which is about 12:00.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/14KickerDONE.jpg

Look behind the kicker gear and you will see the part you have to rotate passed before the kicker can be placed fully inwards. The 200X 250R and 350X are all like this and easy easy easy to do. You just have to dick with it a few times and leave all that decompression crap off while you are messing with it until you understand it.

Sorry guys but I'm the only one here and I can't take action shots of the actual installation of some things......

I also rebuilt a caliper. I talked before about how to get the piston out. If the slide pins don';t come out because they never got greased  then have fun beating the snot out of them to remove them. Once it's all apart and spotless, I use a dremel with a wire wheel to clean the 2 ring grooves. Then I grease them up, pop in the ring and push the piston back in with my fingers. I have never needed a clamp or pliers as long as it got prepped well.

Here it is popped back in, you can see the silicone based grease.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/14CaliperPistonin-1.jpg

And here it is all done powder coated and in it's bracket, this is the front caliper

http://i257.photobucket.com/albums/hh220/Dirtcrasher/14FrontCaliper-1.jpg

Gotta do the back tomorrow, along with tons more work..........

Dirtcrasher

So, this is what my bench looks like. A complete mess!! sometimes no bench is large enough....

http://i257.photobucket.com/albums/hh220/Dirtcrasher/14DirtyToolBench-1.jpg

I also wanted to show you guys a couple more 87 changes to the 86 motor. First is the clutch pushrod. It's longer and has a shoulder that sits inside the clutch throw out bearing, the 86 rests against throw out bearing.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/1486versus87clutchpuchrod.jpg

And here is the 20MM shaft of the 87 kicker versus the smaller 86 shaft that snaps. You cannot just change the shaft, you need the clutch cover and all the gears and guts!!

http://i257.photobucket.com/albums/hh220/Dirtcrasher/1486versus87kickershaft.jpg

And I'll end this update with the 87 motor issue and why I'll never run a true 87 motor. Every one I see has a broken 3rd gear, Honda changed the ratio which changed the design of the gear and the 87 gear is to thin and it snaps. I've seen it and heard of it numerous times now.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/1487broken3rdgear.jpg

Shame they changed it  Thats Honda for ya, always striving for perfection, they don't just let all there clutch covers snap from kickstarting it year after year  :D you guys know what Big Bird resembling model I speak of I hope?? :w00t:

Took about 10 hours to blast, prep and coat these top end and other parts. Came out real nice. Now that I have the temperature and time dialed in, it's looking allot better.

Here they are naked

Whats a "knight" zippa head?? Knights are shielded by armor, I'm made of Armor

Yes, it will be a loooooong night.

My biggest problem right now is that the exhaust header didn't come in USPS. They do deliver Sat but IDK whats up.... I gotta give Jeff a ring later.

Being sick due to exhaustion stinks and 95 degree temps for the most critical parts of the build tomorrow isn't cool either. I think I'll throw a 10K BTU Air conditioner in the shop tomorrow, that ought to help :D

Tomorrow morning I will post pics of the roller and it will all come together pretty well.

I have to paint my old tank to last me till I get SYKO's at Tfest, I have to build a headpipe from something and I have to assemble and check out the entire top end. That top end is gonna be allot of work but I should get it started by late tomorrow.

I have Brett and DEEPA coming by and they can help take care of allot of things for me. I also have to get a valve spring compressor to get the head back together.

I'll try and posts some pics tomorrow night but it's gonna be a very very long day...............Thanks again for all your views and support :beer I just hope and pray I can do this, when my ride leaves, thats the end and thats Monday night at 6PM.

Monday I have to pack and buy allot of stuff for the trip so I'll only have a couple hours to mess with this. Fortunately, everything is PC'd and prepped. I hope everything else goes smooth and quick!

Nice, I'd love to give you a tour!! By then, I BETTER have a SB Heavy 10!!

I finally broke down last night, been getting sicker by the day. Last thing I want is to be in a hot tent and miserable.

So I ended up at the ER at 4AM. I finally succumbed to not sleeping. I'm working 12 hours a day at my job and then another 6 on the 200X. (thats why I'm short on posts and pics during the week) It caught up with me when I woke up unable to breath. I've got bronchitis and my white blood cell count is low. My immune system is shot :(

Put me on Prednisone, gave me an inhaler and but me on some potent antibiotics.

I've come too far to quit, I just wish I could sleep more than 4 hours but my body is too F'd up right now.....

So, back to the build I go. Should have roller pics up by 12noon.

Just about 100% done as a roller. Super long long day, without DEEPA there would be no way possible for this to be this far. Brett was also a great help!

I only have tomorrow to finish and I have nothing but a POS stock exhaust..... I may try to rig up a 450R exhaust real fast. The topend needs to be done and the gas tank I was going to run was filled with holes. I braised them up and I'm hoping I can get it painted tomorrow but it is still too hard to tell if I can get it done in time, If I had one more week I would have been golden.....

Anyhow, here is a roller shot. I'll get some better ones tomorrow.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/19Rollerright.jpg

Deepa did the brakes, stator, wiring harness, cables and many other odds and ends.

Brett slimed my spare Bandit tires, wetsanded the tank and destroyed the Supertrapp exhaust taking it apart :( I really DO NOT like Supertrapp at all. The stinger is a weak POS on every one that I have and they all cost about 150$ USED. Complete junk if you ask me unless you can get a brand new one....

TONS to do today, I must have it running tonite, think I'll go with the 450R exhaust. I'd rather use that than the stock junk.

I said "This build will not be perfect". The motor is 3 shades of high temp satin Black. I just didn't have the time and temperature dialed in until about mid powder. I am more critical than anyone, it's durable and looks great so no big deal! The rear master and piston is off a Banshee, I couldn't fix mine in time and there are a couple of other flaws but overall it is coming together completely awesome and I couldn't be happier. I also braised closed the holes in the temporary tank. I'll have to sand and paint it tonite or tomorrow AM. Then it's off to Wallmart to get supplies and we leave tomorrow night. The house is filthy, cats are pissed, lawn is over a foot tall so this all better be worth it!! :Bounce :beer

We also put a 10K BTU Air conditioner in the shed so it is about 70 degrees in there with no humidity and 95 and 100% humidity outside. That helps ALLOT!!

Sorry for not helping with any topics for a few weeks, I'll get back in the swing of it when I get back. Just too busy to answer questions for the most part.

I always wondered how Raffa got so much done, you simply DO NOT STOP!! I can only imagine what I could do in a 3 month build.

tank is in da box ready for pickup from billy!

Thanks bud, please let me know what I owe you and if I can just give Billy a check. I gotta find out what day Billy is going to arrive, I kinda screwed myself thinking I had a good temp tank.

Last night I removed the JB weld a previous meatball owner had patched it with. Underneath was a fkg MESS!! Holes everywhere and crack too! I don't have any coating crap so I braised them closed but then found to larger holes and cracks. I have 5 hours into this tank now with paint removal and braising and my acetylene is down to 200PSI in the tank. I tossed mineral spirits in the tank and I still have one small hole, dam redcote would work perfect  I should have that stuff on hand. It's also way to humid to EDOG paint the tank so hopefully tonite will work.

Anyhow, I hope to get the tank good enough by tomorrow AM. I have to get this topend in so I abandoned the tank repair for now. I just don't have enough of an electrical service to run a 400 watt metal halide, 2 air compressors, an air conditioner and a vacuum so I'll get back at it tonite around 9PM or so.....

Hey guys, got home today at 6AM after a 17 hour drive home

Thought I'd drop a couple pics of the 200X completed. Unfortunately, I didn't get to take a picture of it complete BEFORE I trashed it...

http://i257.photobucket.com/albums/hh220/Dirtcrasher/ENDleftside-1.jpg

http://i257.photobucket.com/albums/hh220/Dirtcrasher/ENDRightside-1.jpg

Well, it really didn't get trashed, just dirty......

I FORGOT the damned black scoops Brad made me so I overnighted a set on Wednesday. I just couldn't not NOT have scoops after all that work!!

The build was incredible guys. It truly was 20 days and in that week of riding, one bolt came loose because DEEPA forgot to tighten it :naughty:  I'm just joking, for some reason it came loose. But other than that it was great.

I was jetting from the second I got Syko's tank. Unfortunately, I think I got at about 75% of the correct jetting and that was begging and borrowing a drill set from Billy (sorry Billy, I'll find the 3 I lost) and Raffa hooked me up with a jet that got me by. Garage Boy iced the cake with race gas. That extra base gasket did not lower the compression enough so in a few days it's coming out and this will be a full on race gas machine. I'll have to order a ton of jets from Suddco too, once it got muddy there, I could no longer mess with the jets.

Raffa has a video on the 1st start up. You guys watched this whole build and the time frame it happened in. Everything aside from jetting worked flawless. The clutch, all the gears, steering, stopping, 1st kick starts, NO OIL LEAKS (calll me stone!!) - you name it!!

All I can say is I am a decent mechanic BUT there are ALLOT better guys than me!! If you guys learn to read, ask questions, READ THAT SHOP MANUAL!! and take your time, I KNOW you can get the same results. It hurts me to read the problems you guys have when I know your capable of much better :beer That motor started 3rd kick but the lean jetting soon killed it. There is no way to do all those mods and have a baseline jetting to start with so I did the best I could.

In time I will get it spot on and keep you all updated.

HUGE THANKS to:

Deepa, Garage Boy (RACE GAS!!), Raffa, Seabass (bolt kit), Honda250SX (powder coating etc etc), Tecate-Z's friend (forgot his name but he helped with jets), Billy for drill bits and jets, Brad the guy with our AWESOME shrouds, Syko and my buddy Brett. If I forgot anyone I'll get ya later!!

wheres the vid of the first start up.

Raffa has it, I honestly didn't want it on video because I knew the jetting was so far off and I didn't want to look like an idiot - But, I am an idiot anyhow . Fortunately it ran but as soon as I got it under a load up the hill, that killed it. That where the countless hours of changing jets and recording each change began. I cannot emphasize how important jetting is when you have changed the cam, carb, compression, porting, exhaust etc etc.

We got it to run at about 75% with a 90 something main, center clip and the airscrew 1.5 turns out but it was still way off. BUT, enough to do the full poker run :w00t: The race gas actually made it run, before that it was a dog.....

Also, I had to run the airbox lid, and with that exhaust and all those mods, that lid should be in the trash and the main jet should get stepped up quite a bit more.

I won't do a build in this time frame again, made me sick and I'm still paying for it. Although I did it super fast, I refused to sacrifice the quality of the build.

I'll post the teardown and removal of the extra base gasket next weekend. Then the jetting fun begins.

Seabass came by on the last day, we were torquing the head and one of the head threads was stripped. That ported head was used and I simply didn't see it because it was under a counterbored area for a dowel pin. John got to see me helicoil it in about 5 minutes and we were back to tuning. Both Seabass and Deepa and myself learned quite a bit on this build and it's only going to continue from here. Then, the 350X will get a nasty crate motor, 450R rear end, 250R front end and powder coating itself.....

There will be other posts about Trikefest, but I must say that this 3wheeler community and the people who DON'T live in Massachusetts - are some of the nicest people I have ever met!!

The most fun was my drunken 4AM death ride with Garage boy, all my crew and ATC Eric, ATC ADDICT and there sister. Complete insanity but no one got hurt and the fun level was over the top. YOU GUYS ARE THE BEST!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!!! !!!!!!!!!!!!!

Some people might think I'm nuts... Lets face it, it took 20 days to build. Can't I ride the thing?? Thats why Honda built it and why I rebuilt it and I'll never stop enjoying these ATC's merely to talk about them and store them away.

I'm not getting any younger, every day is a new day and another day for me to enjoy my trikes.

EDIT - Funny how fast that OEM kicker paint wore off! Thats just a few days of riding...... It will get torn down, powdered and greased. I promise to update!!

I first met DC at the top of devil's backbone after the poker run, so the first look I got at the fresh X build was very mud-covered.

Also, in true Dircrasher form, within 5 minutes of meeting him he said to me, "We really gotta spread the word and get people to stop tearing their trikes apart without a manual."

So very true. I have been laughing about this for a week now - you da man!!!

Thanks bud! I'll bet I missed a few members at Tfest. Ya just get talking and riding and even a week is not enough.... GREAT to meet the guys I met :beer

It's just frustrating about the manuals. With this board and the manuals available, NONE of us shouldn't be able to get our beloved ATC's running and lasting for years to come. Too many guys just want to ride and ruin parts in the process. These parts WILL dry up and it will be allot tougher for us to keep things running. But, with all the guys building, fabricating and experimenting, I do believe I won't have to give up on wheelers in my lifetime......

I'm constantly buying parts I "might need". And there really are a ton of OEM parts still available, I suggest you guys get off your wallet and buy them once in awhile so HONDA keeps making them!!

What brand fork boots are on it?

Eric, those are the stock 85/86 350X boots. I believe the 200X legs are 3mm or about 1/8 inch smaller than the 350X but fit the bottom perfect and the clamp on top snugs them up fine with no play. I do thing BTpage on EBAY has some great boots, been running them on the SX for about 5 years but OEM boots just look fantastic!!

There are adapters to run the fatter bar for about 35$, They come in different heights also, so if you like your bars higher you can set it up that way.

You also asked and Pm'd and asked and begged and pleaded about the 200X Mikuni flatslide carb. J/K

Here is the 28MM Whitebros Mikuni flatslide carb installed. The throttle cable has to be changed and the rear boot has to be heated up to fit over the bell.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/Mikuniflatslide1.jpg

I've got a brand new one on the way, I just have to mimic the machining done by WhiteBros. I also since scored the correct Terrycable that uses the thumb throttle and the Mikuni flatslide.

The nice thing about this setup is that you'll get the performance yet retain the stock airbox. I ride in wet areas with mud, I just feel better with an airbox - no lid of course :D

I'll figure it all out sooner or later

That IS the bolt that fell out!........................Deepa - Boooooooooh!! Bad boy, booooooooh!!! J/K

Honestly though - here's a tip for ya -

These EBAY "bolt kits" are not always 100%. That particular bolt is stock with a finer 10mm thread than the bolt kit gives you. There are at least one or 2 more critical bolts that are wrong too. If you drive them in, you'll ruin the OEM frame and or other threads. The Honda threads are a fine metric thread.

Brand new Super Trapp is now installed after the Mikuni flatslide - I'm getting the finishing touches done!! :beer

It started out tough, I have only one "cone" and no matter what I did, it rubbed the frame so that didn't work. I ended up slicing it on the band saw and rotating it about 20 degrees give or take to get it lined up.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/ABadStart200XST.jpg

Then I just migged it back together. So here is welded and on the bench..... I used Hi temp "smooth" black powder.

http://i257.photobucket.com/albums/hh220/Dirtcrasher/86200XSuperTrappInstalled.jpg

The headpipe is an 85 Cobra and you have to heat it up and tweak it just a hair, and chop off a few inches. If you don't have the ST headpipe, it's an option. :beer

Jeffmeister, I still have to.... (want :D) buy that ST cone from you (If I still can!!) I think yours was an 85 200X cone but I can chop, grind, lengthen and weld that snapper up :w00t: I'd like to try and roll form another one for a pattern.....

The kicker is off of the motor to be PC'd as well.... The stock paint was junk in 2 rides and washes :( It's all good, I'd rather PC it and be done with rustoleum type paint....

I have a bit more jetting to do, maybe a new rear fender (Whats the point? I ride, I crash and this one is good enough....) and I need a better rear master cylinder that fits in and out of the way. The stock one may work, not sure what this one is but the other 86 maters I have a beatup and nasty......

I though that video was gone for good....

Imagine this, built from start to finish in 20 days. Cobbled together from about 5 different ATC200X's.

Deepa would ask me "which CDI do you wanna use" and we'd just pick out the best one. That was my assembling procedure for every single part

Trailered it all the way to TF08 and it started after a couple of kicks! We honestly never put one drop of gas in that machine until we got there!! I didn't even have a good tank to run until SYKO painted mine and Billy brought it to me at TF08.

Now it's on full race gas and after yesterday, it's good enough for Pennsatuckafuckayuckaway!!

And uses the stock axle locking nut?

Thats not your only mod - whats up with that skidplate!!

Thanks for sharing

Nick_R_23
01-25-2009, 09:41 PM
I think they can use the stock axle nut, I also have a Durablue on my 250r and it has a stock nut on it too.

The skidplate is the previous owners handiwork, note the sockets as spacers in the front and the piece of pipe as the rear spacer. Along with the homemade parking brake blockoff and grab bar. They also managed to stuff a 1st gen tank on there too!! Its definately gonna take a bit to clean up.

I gotta admit, when I first got this, I thought it was a real dog when I rode it. Until I realized they had adjusted the clutch about 3/4 of the way in, now it rips pretty good!!

So would you say this axle is actually for the 86/7 200x's??

Sorry about jacking your thread!! Haha..

-Nick :TrikesOwn

Nick_R_23
02-27-2009, 04:19 PM
If anyones interested, I contacted Durablue about the axle I have, this is the response I got:

I did make an axle for the ’86 200x. It was only a one year model and I discontinued it for lack of sales. That was probably back in the early ‘90’s. So, it is likely you have one.

Gary

So apparantly Durablue axles for the 2nd gen 200x do exist, they are just really few and far between.

-Nick :TrikesOwn

Dirtcrasher

I finally installed the extended 1984 250R DuraBlue axle into my 86 200X this weekend. The member above who has a true 86 200X has ONE RARE AXLE!! But, these 84 axles work just fine. I think overall it's all about 8" longer than stock  I'm gonna use 85 200X hubs as soon as I coat a couple and that should bring it down to about a +6" overall which is just fine.

I'll tell ya though, the thing rails corners like nobody's BID-NESS!!!! :D

It required grinding the sprocket bolts down which I'd much rather do than grind my carrier like some people have done. I also had to space over the caliper about 10MM with a nut for now but I'll machine up an aluminum spacer as soon as the garage clears out a bit.....

I also found that although it fits the bearings just fine, the seal journals on the axle are 42MM and stock is 44MM. So I need 2 seals 2MM smaller ID than stock which are actually OEM 84 250R seals.

So, I wanted to try it and I "DID A DEEPA!!" I used duct tape to build up the journals about 1.75MM and then nice smooth electrical tape for the final finish of 2MM over stock. I wound the tape in an opposing direction to the rotation of the wheel so the tape won't unwind itself. I just couldn't run it or I'd get dirt and water in my fairly new bearings.

Here are the HACKED UP PICS: Note that the 20$ TUSK Stainless Rotor fits the 84 250R hub :w00t:

http://i257.photobucket.com/albums/hh220/Dirtcrasher/RotorDEEPAstyle.jpg

All my plans got screwed up with being layed off....... So much for the CRF250F build this year too :(

YAMADA - It can be as much as 10"s longer overall with 86 hubs, thats why I want to use 85 200X hubs and keep it down to a few inches less than that overall length.

One way or the other, I'd be quite happy with about 6" overall.

I'm thinking 4"s overall would probably be a perfect all around axle but our trike parts aren't a perfect world.........
