What are the differences if any? Is there a difference in gussets or strength of the 2 production years?

As far as I know they are both basically the same except where the brake linkages hook up. The '86 uses a small shaft that a clip snaps on, the '85 uses a threaded shaft for a nut. There is a thread about 350x swing arms going on right now somewhere on the forum, and someone says his '86 swing arm is 1 inch longer, which I was unaware of. I'd be more worried about frame cracks on a 350x than swing arm cracks, the swing arms seem to be pretty strong.

For the LAST time I'll tell you.... the 85 and 86 swingers are the SAME LENGTH!!! If your "long" swinger is broke in 4 places, I'd have to say it's after market or someone cut it and extended it themselves. 85 and 86 have same gearing AND same chain length. (13T-40T 520-90 links)
