I’ve been wanting to put a 400ex engine in a 350x for a few years now. When I originally starting searching I couldn’t find anyone who had actually completed the project; just speculation or in some cases abandoned projects. Then came along “Top Notch 350x” who was actually successful in the idea. Whilst he didn’t write a long detailed build of it, he did post some really important details and so thus far I believe he’s the only one to actually go through with it.
The bones of the project:
I originally bought this 350x back in 2011. The frame was trashed so I bought a pristine 86 frame from someone here on the boards. I actually ended up selling and rebuying this same 350x twice. It’s not going to be sold again, it’s a solid foundation for what I want to do. Here’s what it looked like the day I brought it home (with the bad frame):

Part of the reason I haven’t started until now was because I was waiting for the right deal to come along for a 400ex. Ebay has engines priced for what I can get a whole quad for which if I bought the quad I would also get the carb, electronics, exhaust, etc. So it didn’t make sense to buy just the engine. I found plenty of good deals on first gen 400ex’s but I wasn’t going to do it unless it had reverse too so I needed a 2005 and up. Finally the right deal came along-I traded another 350x I had for a 2006 400ex with first gen plastics. This thing was hideous and was obviously ridden hard but the engine ran good and that’s all I really cared about.

I had quite the time getting this engine out as the swingarm bolt was seized to the bushings. Had to cut it out.

Got the engine out and traded the roller for a kx80 project which I then sold on craigslist. So overall I did much better than buying just the engine online, plus this way I could hear it run.

Looks good. Do you plan on modding the swingarm so the bolt goes through the motor. It's probably your best shot to make everything fit tightly. Just remember to measure twice and cut once...

Nope. I actually used the mount right below the swing arm mount. I'm further than what's in the above post. I have more pics but it's hard to post from my phone. More to come tomorrow.

This build has my interest. As much as I love the 350x, it's hard to deny the plethora of aftermarket support for mods with the 400 mill! Plus there's the issue with worn cam journals making paperweights out of 350 heads and the fact that there are less good 350 heads out there as time goes on makes this problem get steadily worse as time passes.
Reverse, just cool. :)
What's your plan for the battery??

I'm planning to use a really small motorcycle battery. There are some that are the size of a multi meter. I'll figure out somewhere to mount it. Probably in place of or on the opposite side of the tool box.

What are the advantages you are looking for over the 350x motor ?. I have thought of this conversion off and on through the years and ended up talking myself out of it many times. The only real advantage I came up with was the electric start. I think the ex motor was only about a 1 hp gain ( may be very wrong on this) and the big problem I had with it was having to find somewhere to mount a oil tank. Maybe engine parts are more available ?.

Motor Mounts. The only mount that lines up is the bottom 220mm long bolt. The spacers don't work but at least you can get the bottom bolt through so that the rest of them can be worked. on. I decided to start with the front mount since it was the easiest to access for measuring purposes. I measured and designed the mount in CAD and than cut the design out with a laser. The mounts are made of 5mm thick stainless steel! Plenty of strength here:

I went ahead and upgraded all of the bolts to M10's. The front mount previously were M8's but the sleeve was big enough for an M10 so and M10 is what it got. I wasn't happy with the way the mount contacted the engine block so later I went and trimmed the design and recut the front 2 mounts on the laser.

Next I decide to tackle the upper mount. For this I first had to replace the rocker cover as I didn't notice the mount was broken when I bought the quad.

Ended up getting a good deal on a cover off of someone on Facebook. While waiting for the head to come I decided to go ahead and see where the engine needed to sit to line up with the sprocket, carb, etc. Center of the mounts seemed to be where everything lined up well:

Exhaust doesn't really fit without a fight. The end of it will need to have the angle reduced in order to work properly.

You read my mind! To me the solution to the oil tank is in the motorcycle world. There are hundreds of ready-made tanks made for motorcycles that could be used for this project. No reason to make a custom tank. Right now I'm leaning toward having the tank hang off the side of the rear of the frame. If I decide that it needs to be between the carb and swingarm, this might work (gotta check the measurements). I'm leaning towards hanging the tank off the side because I'd gain some oil capacity which I believe will help with cooling. Besides that I see no reason to hide the mechanical things, I think it'd look good. I used to love Indian Larry's builds because he would always showcase the mechanical parts of the bike-one time he had the oil filter hanging right out the side of the bike! I'm no Indian Larry, but I don't see anything wrong with a tank hanging off the side of the trike.

So far this the scariest part of the build. In order to mount the rear of the engine, I actually had to drill the cases. This mounting hole does not go all the way through. No idea why, but it doesn't. When I looked at the case halves on Ebay, there's nothing there to put at risk, it's just not all the way through. After I realized this I went back and re-read "Top Notch 350x" build and he mentioned that you have to drill the hole out. So I held my breath, said a prayer, and drilled it out:

It drilled really easy. Didn't see any oil come out, so I think I'm good!

The oil tank: ever give any thought to running some sort of pod filter that would allow room for the tank where the air box is?? Myself I would be a little concerned mounting the tank outside the frame under the rear fender. Seems like it could sustain some damage from flying debris and whatnot there so close to the rear wheel with nothing to protect it. Particularly in the cases where a descent sized tree branch gets tossed by the rear wheel. As much as those hurt to get hit by, I would suspect it could damage an oil line

The 400ex has an external oil tank. The oil is pumped into the engine. Not the only engine to do this.

It's true that running a pod does require a bit more care in wet and muddy situations, but I wouldn't think you would have to avoid the mud 100%. I would just be a little more careful, avoid hitting deep water holes and getting it buried up to the seat. An Outerwears can help a bit in this regard.
If you look for mud to play in alot, then a pod probably won't suit you.

I knew what I was getting into when I started this. Not too interested in using the frame. Don't know that it could hold enough oil. This isn't an impossible issue-it will be overcome.

I never go looking for mud but it seems to find me. When this is done I'll probably just not ride if it's muddy. I've got a lot planned for this build, it's not just the engine. Frame will end up getting sent to HRE to get gusseted and fitted for one of their swing arms. I've got some low pros for the rear and new plastics everywhere else. Also got an aussieduner white light for the front.

No, I don't really see why. Not tough at all to use the frame for a tank. Several Honda bikes use this method.

I'm open to using the frame, I have to do the math to figure out how much volume it could hold. Reason I haven't considered it heavily is because phase 2 of this build will be to do a big bore kit on the engine. When I looked at engine mods for the 400 it seems added oil capacity is popular to assist in cooling. Don't want cooling to be an issue in the future. Without doing the math it seems the frame would be on the shallow side of the pool but adding an external tank could add up to a full extra quarter of oil. Maybe I'm thinking wrong about the capacity but this is what I've concluded based on the digging I've done. I'll go take some measurements and see just how much oil it could hold in the frame.

But adding a cooler, anywhere, will also add capacity. The backbone and downtube are pretty large, it's a good enough system for an xr650. I agree with doing the math to know the exact capacity. Xr650 capacity is shy of two quarts.

Oil cooler is definitely the way to go. A stock 650l without the cooler runs too hot for comfort IMO. For peace of mind I added a small cooler which did not increase capacity much but I did see reduction in oil temp by about 15* give or take. I would go with a bigger cooler on your build. Possibly a Lockhart from an older harley or one from a xr400 which would be fairly simple to install but aren't always easy to find.

It`s worn out technology ..... why does my little two fiddy blow the doors off a 700X ?.......and den the frame`s weak ? No offense to the op but .......it`s alot for a little gain .....put a Blaster motor in it !
Reverse and electric start will be worth it. Not to mention aftermarket support. If he goes with a 440 kit it will blow the doors off of a lot of shlt. Ever ridden a 400ex with a hi comp big bore? No? Then you don't know what you're talking about.

There are 440ex's out there that will hit 100mph. Does your R do 100mph? Didn't think so. What was that you we're saying, about humility?

I didn't share my build for approval, just thought some people would like to see it. I now appreciate more all of the builds on this site. It really takes effort to take detailed pictures and explain everything in a way that could be understood. Between resizing the pics, putting them in order and explaining the process it really is a pain. It's a nice way to document the build while sharing my experience with others. No more pics until Monday, I didn't bring my computer home.

Well, you guys beat me to the punch to suggest adding a second oil cooler for more capacity and better cooling. Also, while I was not aware of the XR bikes running oil in the frame (not as familiar with the bike side of things) I do know that TPC uses the frame for oil on some of their builds.
Also Bob Marlin, pretty sure the 450's use an oil tank as well. Still not seeing the advantage of the 450 over the 400, at least in terms of putting the conversion together with less hassle... Unless you went kick-start and eliminated the need to mount a battery.... But then you need to mount radiators for the liquid cooled 450 mill... To-may-to/To-mah-to
And yes, 440's can be quite nasty and would be one hell of a bad to the bone trike. At one time I owned a Suzuki Z400 with a 440 kit and the wife had a stock Z400.. The difference between the two was stark. I have ridden a 400ex owned by my brother in law that is set up with a Wiseco 416 overbore piston, cam and full exhaust right after riding a bone stock 400ex.. Not as big a difference as between the Z400 and Z440, but still quite impressive for some simple mods.
I'm still diggin' this build! Just make sure that when you 440 it, keep it well fed! :beer

Thanks for the reply! I am very intrigued - what would the advantages be of having the oil pumped in versus having it in the crankcase? This is something new to me lol.

I think its a great build. Just have some things to decide what to do with. Just that when I was looking at possibly taking on the same project I had the choice of converting one my of 350x's that needs a rebuild, to a 400ex motor, or building a 450 trike. Either one is going to take a donor for the engine and a donor for the rest of the stuff and some fab work. Both have E start, one would have reverse. One will have mid 20's for hp. One would have mid 40's for hp. So for me I went with the way that had the most upside.
As far as not being able to the advantages of the 450 trike over the 400, double the horsepower is a big one for me.
And yes you are right the 450 has the oil in the frame. But its already there. So I didn't have to try to weld the frame up to do it, or find some where to mount a tank.
And yes you are right again, the 450 is water cooled. But its already there. I don't have to make room for rads. It already has them.
I'm not saying that the ex conversion isn't worth it. I actually like it and still might do one . I still have the tired 350x and the 400ex quad . That's why I am interested in this build. I just wanted to ask him what he was expecting to get out of it because Iv'e already
done the home work on it. I wanted to do something to gain on the performance side of it and for a couple hp it just wasn't worth it to me. He is doing it for a different reason witch he has listed, wich makes it a good option for some one looking for those things.

I see where you're coming from now Bob, makes sense. Sounds like you are looking to convert a 450r bike then? I misunderstood you and was thinking you were looking to transplant a 450 mill into a 350x chassis.
Are you doing your conversion yourself or having TPC or JTS Customs do it?

ok on the frame downtube. if you cap the top and bottom off and weld a tube to it to move oil to the top for delivery and use the bottom and put a fitting to hook to the motor you have a closed system, then weld in a small filler net that comes out in front of the fuel tank and up near the bars. this will give you a place to oil fresh out. don't forget to put a oil sight in the tube someplace. it will hose 1.23QT of oil per measurements.
on a side note, i would take a half pipe of chromoly that runs the length of the 350x down tube and weld it tot he frame, fitting it correctly over the old factory tube for extra support and protection against rocks and punctures. (so on the bottom side. make it like .195" so it is decently thick.

A 450 trike is not off the table for me, I'm just doing this first. Who says I can't have 350x hybrid and a 450?
And my investment will not be shared, only the build details. Financial reasoning goes out the window when you start talking about custom trikes. If you want the most speed for the least money get a bike and leave it as is. It never makes sense to chop up a bike or a quad if you just want speed for less money. A hybrid trike is definitely moreexpensive than just keeping the machine as it was intended.

The tip of the mount would just barely contact the engine. In the long run I was worried about an indent developing in the case so I added just a little bit of clearance.

Here are the rest of the mounts I made. The 2 rear ones I cut out, ground them to shape, re-designed the drawing, and recut them. All of the mounts are 5mm thick stainless steel. Way overkill compared to the OEM plates but I don't mind.
By the way if for some reason someone wants the drawings for these mounts, I'd be willing to share them.

I didn't use any of the original 350x spacers. The lengths aren't right and they don't lend themselves to be modified nicely since they're not a uniform width throughout. What does work well are the 400ex spacers. My measurements are as follows:
-front: 2 x 4.5mm
-bottom: 2 x 42mm
-top: all you need is an M10 washer on each side
-rear: 1 x 79.5mm. This is if you use 5mm thick material (which if you do you don't need a spacer for the connecting side of the engine)

I purchased all new hardware for mounting the engine from mcmaster. I didn't opt to go stainless, I went with steel like the original bolts were. Because of the thickness of the plates the only bolts I could have reused would be the ones for the bottom and the rear.

Thanks for the compliment. My plan is to send my frame to HRE to gusset and relocate my shock mount. I plan on running their swing arm which will allow me to run the 450r shock, carrier, and axle. Need to sort everything else out first though-he's going to powder coat my frame so there's no frame mods after I send it in.
So for the oil tank I've weighed all my options and I've got some different opinions than I did originally. A lot of good ideas came out of this thread and I did heavily consider all of them. The frame just couldn't hold enough oil and would have been inconvenient for checking and draining oil. Putting a tank in between the swing arm and the engine would hold less than the stock tank-I just can't come to grips with that; I've got too much time and effort invested already to end up with an engine that could be prone to overheating.
For me making a tank to go behind where the air box is now is the best solution. The dimensions will be a 5x7" rectangle that will fit in between the frame rails. One mount will go where the rear of the air box mounts now and 2 more mounts will be made for the front. Tank will be made out of aluminum and mounted with rubber isolators. I've ordered the raw materials from mcmaster and the bungs from http://www.bungking.com/. Should get the parts this weekend and hopefully have something to show next week.
For the air box I'll make a custom box out aluminum. It won't have a lid, so more of a tray I guess. I'm not going to be going through any rivers with this so this'll be just fine.
That's the plan for now-pics and progress reports to come next week.

As promised here's my progress on the oil tank. Bought a 5x5 inch tube and some fittings online. Went with aluminum over steel because the tube I found was cheaper than the steel and the fittings weren't much more. The tubing is 1/8 inch thick. Between the frame rails there's about 7 inches of clearance. So in buying a 12 inch piece of tube and accounting for the wall thickness there is enough material to make a box out of just the 12 inch piece. Then all that's needed is to cut to length, cut the side pieces out, and drill the holes for the fittings. I decided that all of the lines would come from the bottom so the return is going to have an internal tube up to the top. Instead of a vent line I opted to use a vented cap.
As far as mounting I'm using the rear air box screw for one point and I will make 2 tabs to mount the front.
I'm waiting on the rest of the fittings and I've also got to make the tabs. After that happens I'll get this thing welded up. Hopefully it'll be done next week.

Looks like your well on your way to solving the oil tank problem, good job. Are you going to put the battery in the same area ?. I have one 350x with a goki and I put the battery where the goki kit recommends to, witch is really in the same spot as the EX. Most people don't like it there and put the battery in the air box but I wanted to keep the air box the way it was. I have had zero problems with the location, like I said ,it works for the EX and its just fine for the 350x.
A friend of mine bought one of the new lithium batteries for his EX. They are amazing. They weigh almost nothing-really. When I first picked it up I thought it was just an empty case, kinda like a display at the store, they only weigh ounces not pounds, and they are a little more compact also. I think it would be a great option for a project like yours.

I agree with Bob. I owned a 400ex a couple of years back and found that the battery location seemed as though it would be problematic. But despite what it seemed, I never had an issue with it.
I like the route you are taking with the oil tank. Looks like you will have plenty of capacity and the tank should be well protected and out of the way there. :beer

Thanks for the compliments! The oil tank idea came from everyone's suggestions. I can't wait to get it welded up but have to wait for more fittings. The picture on the website had 3 fittings on it so for some reason I thought the price was for a 3 pack. Sorely disappointed when only 1 came!
I had a Polaris predator that had the same location as the 400ex for the battery. It was never a problem and was convenient if I had to jump it. That's probably where it'll end up going but I am planning in a lithium in an attempt to still keep the tool box.

Here's where it'll mount. Rear using the air box screw. The angle bracket will be used for the front. Monday I'm going to laser cut a cross member for the frame which is what the front of the tank will mount to. I'll drill the holes after the cross member is installed.

Been tied up the past 2 weeks with family stuff. Made some progress today. Got my mount bar welded and drilled the holes in the tank mount. Also bought a new wiring harness. Old one was hacked and I didn't want to deal with it. Next up is making the oil lines.

I have not been idle on this; the oil lines were harder than I thought. Originally my plan was to have some nice lines made up like the hydraulic crimped factory ones. When I looked into that option the fittings were expensive and way too bulky to fit where I needed them to go. For inspiration I looked up people who had put dual coolers on their 400ex. What I saw were people just cutting the fittings off and hose clamping to the tubes. I couldn't come to grips with that solution as I've put too much effort into this to risk my engine life to a clamp on a smooth surface. So I set out to find a way to get a barbed end on.
My first attempt was a crimp on style fitting. Unfortunately the fitting just ended up being too long and would hit the frame. So then I sent the fitting over to a machine shop to have it remade into something I could thread a barb fitting onto. That option was too expensive. But they did manage to Solder a barb onto the end. This will allow enough space to hook up my line to the rest of the system. I'll be using the stock oil cooler. The crimp fittings will work for that part of the equation. Enough talking, here is the first peice of the puzzle

Made some progress on the oil cooler lines. Soldered on a brass fitting that will allow me to put a barbed fitting on.
Figured out I also have to modify my PRM skid plate because the lower oil port on the engine hits it. I'll tactfully cut a hole so it will clear.

I've got the CAD drawings at work. I'll see if I can attach them here. Life has definitely gotten in the way of this build. I hope to start it back up once I start burning wood for the winter. I got in the last electronic part I needed. I bought all new wiring and electronics except for the CDI and coil. But the harness, switches, etc. Are all new.
The engine mounting s the easy part. Be prepared for issues once you get to the oil system and the pipe. I'm pretty much over the oil hurdles but now I've got to modify my air box. I'll have to get the pipe welded up too.

Very nice build can't wait to see the finished product. I've done many stock restorations and I know what that takes, I must say very impressive to do the same plus these additional modifications. No guts no glory right?

Did a few little things. Decided I'd work on the electrical. Anyone know what this nub is about on the switch assembly? It's a brand new OEM part, does the quad have bars with a hole in them? I don't understand.

Made some progress tonight. Got the slot cut in the skid plate so now the oil fittings and lines will clear. Cutting that was a lot on the little dremel but with patience and letting it cool down a few times I got it done. Still need to finish grinding it but wanted to do a test fit. Looks to work and I think it's a classy mod, not too hideous. I'll dress it up and it'll look nice.

Had a few minutes tonight. Decided to see how close a 350x exhaust comes to bolting up since the headers between the 2 fit right on. Full exhaust almost bolts right up but ends up being about 3/8 too short

Just was trying to figure out the path of least resistance. If the 350x exhaust worked out perfectly I'd run it for testing, I'll experiment more with the 400ex exhaust.
Did figure out the CDI mounting. Just use the CDI sleeve from the 350x and rotate it around on the 400 CDI. Then just slide it where the coil went on the x.

More progress tonight on the electrical. Took top notch's idea of where to mount the coil. Just need to bend the hook near the oil cooler back. Then use the mount that normally just has a wire clamp on it. A longer screw is needed and I used 2 nuts to make up for the gap between the coil and the frame...easier to just see in the pictures.

The spark plug wire doesn't have any extra length where it is but it works. The wire harness heat shrink has to be removed so that the coil wire isn't so far back. It was hard for me to cut back the heat shrink since I bought a brand new wire harness. The wire for the coil comes from the CDI which works out with where I mounted the coil and CDI.

Had to remove the tape and shrink to get the reverse and neutral connections to the engine loose. My goal is to not to have to cut the wiring harness. So far it's working out.

Hmm..... Any possibly way you could shim the plate away from the triple??? What about using long studs instead of bolts for the handlebar clamps, then using spacers on the studs to shim the plate away?

I'm going to keep that as a backup but I ended up changing the design to put the components on top instead. Check it out, I actually made 2. Which do you guys like better? Honda 350x or Honda wing?

Either design, but I think you should throw a white, red, or blue sandwich plate under it to bring out the design. It's getting lost because you can see the bars and gaps through the cutouts

I think Honda wing, especially since you have the 400 in there, it's "not a 350x" anymore. I like Quads idea. Putting something under the design would bring it out a lot more. Maybe some red LEDS? 😎

Not terribly proud of what I built today. Functionality test, I've got another air box if I want to revisit it. I cut the air box and cut a piece of aluminum for the back. Then made some brackets and riveted the back panel on. A little caulk will fill in the gaps. The idea is to trim down the intake tube so I can still put my K&N filter on. My filter is kind of a pancake style so it doesn't stick out very far. I'll be running no lid but with the other sides protected I'll still feel comfortable about going through puddles.

I am glad to see this did not turn into another cram it in trike. Keep taking your time and do it right and nice the 1st time. That little tube off your air box I use to just have a peice of metal cut then plug up the hole. They use to sell them on ebay for the 400ex's when they were the bike to have. Ill check back later and see how your doing on this!

I'm also going a different way with the oil tank. I spent a lot of time and effort on the previous design but I'm not happy with the airbox and I'm not willing to go without it. My current idea is to integrate the oil tank into the gas tank. This will put the oil in an ideal location in proximity to the engine and oil cooler plus the tank is already rubber mounted! My original thought was an all new aluminum gas tank and having the oil tank worked into there but that's way too expensive. So what I've done is bought a nice OEM tank (at least the inside anyway) and I've contacted a builder who's willing to help me integrate the oil tank into the gas tank. I was looking at my P3 tank when I came up with the idea and then upon further research it's not so uncommon in the chopper world. Yes I know the P3 oil tank is for the injection; but the idea is still there-one tank with separate compartments. I don't have the tank yet but my initial thought is to extend the one side of it opposite the oil cooler to make it larger to hold the oil. I want to lose as little gas capacity as possible; the oil needs to hold 2 quarts. The scoop should basically hide the modification and there will be an internal divider to keep the oil and gas separate. There will of course be a separate fill cap but I don't think it'll look bad. Tank should be here tomorrow and the weld bungs should be here on Tuesday. Once the tank gets here I'll do some visualizing to see how I want it done, then I'll go over it with the builder to see if he has any input. At that point the tank and fittings get sent off to let the magic begin.

I'm using autocad. I can convert to pdf but then I would have to dimension them and they're not easy to dimension because of the shapes. I'd like to just keep the files as is.

Ok so nevermind my tank comment-turns out that's foolishness. Proceeding with my original plan. I had a moment where I was so displeased with the airbox that I was willing to do something totally different with my oil tank; the right thing to do here is to just fix the airbox. I also once again evaluated the possibility of using the down tube as the oil tank like an xr does. Well I got to see an xr up close this weekend and the difference is that the down tube is much longer than the x. Even with welding another tube to the front of the tank doesn't lend itself to having enough capacity. Remember the goal is to meet or exceed the 2 quart capacity of the quad; the math just doesn't work with the down tube. If you could go significantly wider it would work but then you run into the exhaust. Personally I still like my approach to it if you're willing to modify the air box. Otherwise hanging the oil tank off the side of the frame by the grab bar would work as well but that's also a nice spot to put the battery so a choice must be made. For now I'm working on the battery box, then working out the exhaust. As I've mentioned this is my first build, I'm not quick and sometimes have to redo things because of rookie mistakes. I'll keep going at it and the new goal is to be done before April.

Ok few updates. I took the engine back out so I could replace the exhaust studs. 2 of them were rusted to the nuts and came out with them. I decided to just go ahead and replace all 4.

I got the engine back in now. It's somehow easier than the original 350x engine. I can have it bolted back in in about 15 minutes.
Onto the battery box. I bought a Polaris outlaw battery box for $17 shipped.

Now I have a problem with the exhaust. I have to do some bending so that the header isn't right on the frame and so the muffler doesn't hit the grab bar.

These are just thin test gussets to check the fitup. This trike is not symmetrical. Seems the tolerances for the welds and such weren't very tight. Unfortunately both sides aren't the same. It's close enough that it should work but not quite the tolerance I usually would work with.
Cutting them out of the real steel soon.

Yeah I had to cut mine out. Common problem for these 400ex. I ended up destroying my swing arm but thinking back if I used maybe a saw zall maybe it wouldn't have been so bad. I didn't care though I wasn't about to risk that engine!

Thanks for saying that. I posted this same thing on Facebook and immediately got told mine weren't as good as TPC. I'm not out to compete with them and never said anything about them. And I'm not necessarily done with them either. Did I miss any critical areas?

Get under the wishbone where the 2 tubes meet the large tube (under the tank). You can gusset underneath that and go over the areas with your mig welder. While your welding, weld a 1/2" thick washer on the swingarm bolt.
Make a gusset under the left vertical riser where the motor mount is or wrap it.

I'm working on 2 more gussets for the frame then I can get that welded up. Also waiting on an exhaust I bought. Made by HRE to adapt a 350x to a 450r can. I think this is just what I need for this build. The idea is to set it up so I can fit either a 400ex or 450r muffler on it and then I can get whatever aftermarket slip on I want.

In pics some of the 450r slip ons look different than the stock muffler and that header looks to eliminate the mid-pipe. I think dirtcrasher ran the stock 450r can with a free flow tip before. I have been searching on 450r exhausts. You might want a stock can to see how the rear mount lines up before you paint/pc the frame. Looks good so far. Nice gussets.

Got my header today. It looks and fits great. Gives plenty of room for the frame. The 400ex silencer didn't work but I knew that was a long shot. Anyone have a 450r silencer they want to trade? I have 2 400ex mufflers and maybe some other stuff if anyone is interested. Or if someone could lend one to me so I could test fit it? Anything would be appreciated.

Well came across a good deal on a 450r slip on. I had to drill a new mount hole but other than that it looks like it's meant to be. Nope; I just took out the engine last night. I'm stripping the frame down for gussets and powder coating. I've designed a whole gusset kit that I'll be having available for sale soon. This picture doesn't include the 2 newest and final gussets.

Yes they did however I didn't buy it from them so I don't know about the lead time. I did contact them and they picked up the phone right away so if you're interested give them a shout. Someone told me the price was a little better now than what I got mine for but I don't know if that's true or not.
As far as slip ons yes I believe any would work. There aren't as many as I thought though, a lot of full systems for those quads.

He's taking much longer than he's supposed to but my frame is with the welder right now. Hopefully he gets it done tomorrow. Goal is to send it in for powder early next week.

About a week late but got the frame back from the welder. I haven't cleaned up any of the welds yet. I had him move the air box mounts 1 inch forward. This allows the oil tank to clear the seat latch and the seat plate area. The 1 inch will be taken off of the tube on the air box to compensate. That's why I bought this air box, it's shorter than the stock box and the design allows me to modify it to fit my needs.
I did have the left side frame wrapped as a precaution. There actually weren't any cracks but after years of stress there could be a crack very close to forming. Also had him weld in some areas that weren't welded by the factory.

Thanks for the encouragement. This week I received over $1000 in parts and wow it's cool to get the parts but my heart can't take the sticker shock. Frame should be done this week, unfortunately the swing arm and triples are delayed so another 2 weeks I'm guessing and I'll start putting it together. Included in the parts are a brand new honda 450r brake caliper and master cylinder. It isn't often you get to buy a new brake system for a 3 wheeler. I've also got a lone star axle and hubs, new sprockets, new brake rotor, new tires, new IMS tank, and new handle bars. Frame cost $150. Went in with a fellow triker and we got 3 frames done all at once.
Huge milestone today, finally got my triple clamps. Took a lot longer than originally promised but they look good. These things are huge! Unfortunately I was a dumby and thought the races came with the bearing kit but of course they didn't and I hadn't even opened the box to check until I went to install them. All this time waiting for the clamps and I can't put them in. Time to get some races on rush order.

Some more shiny parts courtesy of HRE. Plus 2 350x swing arm designed to accept all 450r components. Has the skid plate, chain slider, and chain guard mounts.
Wider and more aggressive foot pegs, also asked him to put inserts in so that I could mount up heel guards in the future.
HRE does incredible work, the craftsmanship is amazing. These pegs are huge! Both of these parts are so much nicer than I imagined.

Time to mount up the triples. I bought the tapered bearing kit. I was a little worried about it because of all of the discussion on here about it but I'd say it went fairly smooth. I put the races in the freezer for a few days and greased up the steering neck to make them go in easier. I bought this bearing driver from harbor freight, that worked really well! Races went in straight and with no damage.
Next step was to put the lower bearing on. Seal goes first, then bearing. I used a vacuum attachment tube that I cut down until it was the right size to fit over the stem. The lower bearing is an interference fit so it needs some persuasion to get on but you only want to put force on the inner bearing, not the outer. Packed the bearing with waterproof grease and put it on. One tip is to not slam it all down at once. For whatever reason the sealing washer is way bigger than the stem and therefore slides all over the place but it needs to be centered on the bearing to work. So put the bearing on a little, line up the seal, then send the bearing the rest of the way.

One thing I didn't know about this invert kit is in order to bolt up the rotor adapter you must first take the rotor studs out of the hub. I used the double nut method but the only way I could get it to work was to heat up the area where the stud goes in. Once I heated it up they came out fairly easily. These studs weren't meant to come out and after 32 years- heat was the only way they were coming out.

Well I ended up deciding I needed the washer underneath the lower steering stem bearing. Unfortunately since I already put it on I had to figure out a way to get the bearing off without damaging it. Since this stem was just put in and I have access to a press all I had to do was press out the steering stem and my bearing was free. Then just put back in the steering stem.
I also cleaned up the forks using some aluminum bright from NAPA. Monroe Mike let me know about that stuff, works great. Below are some before and after pics. Sent from my iPhone using TapatalkI just had him utilize the stock shock mounting. The problem with the 450r shock is the stock one has the reservoir on it and it can't mount up like that. So you need a 450r shock with a remote reservoir which is an $800+ shock and then you need to factor in the frame mods necessary to mount up the linkage and top mount. Overall it would have been an additional $1000+ on top of everything else so I had to tap out on this 1. I'll be happy with what I'm getting, I'm not going to race this at unidilla lol.

Got it. I'm happy with mine. I have the plus 2 hre and stock shock all redone. The biggest difference was the gold valve kit. Moves so much smoother now. Now your front end will make it work that's for sure. Mines pretty balanced. I'd say a bit biased towards the rear.

It is an extensive amount of work and expensive; I'm 4K into suspension alone.
Revalved for your weight and type of riding you do should work great. I have rode a 350X with a "gold valve" and although link-less, it performed great.

This build got delayed due to some personal nonsense that severely altered my life. Haven't touched it since August. I'm about ready to start again but also wanted to put it out there to see if anyone wants it in its current state. Lately I've been more interested in the 2 wheeled side of things. So if you've got a nice newer dirt bike and want to trade let me know and I'll consider it. If wanting to buy please note I've got well over 6k in this build, I realize I won't get that out of it but don't offer me 1000 either.

A couple small set backs. Had to re-tap the one thread on the swing arm and the upper shock mount due to powder coating. Easy fix though. Also kind of frustrated with my bolt kit. If I would have just thrown out the old bolts I would have been in trouble since not every bolt is included and not every bolt works.
Happy with the progress but this would have been a roller today if I hadn't forgot to order a snap ring for the axle! I have all these beautiful parts and one little thing like that is preventing my progress! I could see the chain covers because they are a bit different, but not the case savers.

Well it's too cold to work outside so I brought a few things in that I could work on. I happened across this aissieduner light shell over a year ago and I must say it's a thing of beauty. Also got in my new straps that are hopefully big enough for my forks. Finally got to mounting up my seat too. Matt, I went with the renthal vintage bends. About 1” maybe more wider than my 400ex bends. Also a wider clamping area. I like them a lot. Fee a lot better than the 400ex bend ones did.

Update on this project with the permission of Matt.
I followed Matt's build on this transplant from the start with the intentions of building my own 350X/400EX to the point of getting the motor mounts, donor 400EX, and 350X rolling chassis. Long story short, I got side tracked by building a WR450 trike conversion and never built the intended 350X/400EX conversion. I sold off all the parts I had to build the 350X/400EX to fund the WR. After finishing the WR, I decided I still wasn't happy with it for an everday/all day trail machine. The WR is awesome in it's own right, but is just too much for the tighter technical trails I like to ride. This got me thinking about the 350X/400EX conversion again, a few messages back and fourth with Matt and we came to a deal on the sale of this project. About a month later and with the help of Captain Weezy, I was able to get this trike back to Illinois and in my shop. So I'll pick up right where Matt left off on updating the build of this transplant.
I basically got the trike in boxes and have been piecing it together. Since receiving the trike, I've mounted up the carburetor, shortened custom air box (from eBay) and oil tank. I've also installed the oil cooler and ran some temporary rubber oil lines so I can at least get the engine started soon.(I'll be looking into getting some stainless lines made in place of these rubber hoses). I've also been working on getting the brakes installed along with the throttle, cables, levers, chain, etc. My next step will be to run the wiring harness and electrical parts. Once that is complete, I should be at the point of trying to fire it up.
Overall, I don’t plan to change much of this build as Matt already put a lot of time and thought into making it all work together. I’ll just be adding some decals and detailing the engine once it’s a runner and mechanically sound.

I'm kinda just the opposite of you. I have three 350x's and haven't ridden any of them or my 250r since I finished my WR450 trike. It's been 2 years now and I have no desire to ride anything but the 450. I'm assuming you ride a lot of tight trails, where as I ride all sand and open desert. If you want to sell that 450 there is probably someone out west that would snap that thing up.

You are correct, we ride tight technical trails here in the Midwest. The 450 doesn’t like to be lugged in stuff like that. I’ll probably hang onto my 450 with hopes of a desert trip someday. I do play in the open fields on it, hard to not like it’s torque and top end!

So glad to see you updated the thread! (I've been talking to you on Facebook about the reverse cable - I'm Nick Weeks). As for the stainless oil lines, I am also opting that route on mine. I purchased like 20ft of stainless steel braided AN6 on eBay for $25.00, which seems like it is going to fit well. I'm just a bit worried about the steel being a little like sand paper against the frame whenever I have it powder coated.

Is that a parking brake built into your ASV lever? Any idea what P/N that is? I don't see that setup on their website.

FYI a 350x will fit in the crew cab of a Chevy! Matt and I removed rear swinger, grab bar, pegs and front wheel assembly. It would have fit in the bed but I picked up a couple green bikes for Mr swatland as well. It was an uneventful trip and I was able to buy all my gas under 2$ a gallon so that was a plus.

That's actually a "hot start" lever like used on some dirt bikes, that particular one is not made by ASV though. It is made by NiceCNC. I'm using it to activate reverse. If you just google hot start levers there will be many to choose from. The trick is finding a cable to use. The stock 400EX reverse cable is too short since it is mounted in the right front fender on the quad. I just so happened to have a twist throttle off a 2005 WR450F that I converted to a trike. I was able to use one of the cables and make it work. For reference, the cable I used measures 45-1/2" long. Hope this helps!

I ordered a hot start cable off of a kx450f but it too was just too short! You're doing awesome and I'm glad it's coming together for you

Little update:
Over the weekend I was able to run the oil lines and wiring harness, filled her with oil, tapped the starter button and she ran! I was thrilled to hear it fire up, a bit nervous though that the oil would circulate properly. I ran it for quite a while and all seems to be working as Matt had planned. I hope to get some time this weekend to tidy up the wiring harness along with some other small details. I'm waiting on a few other parts to get here but overall she's complete.

It doesn't the 350X seems to have more power... But hey, this is what was available to him and what he wanted to do, and he succeeded very well!!

400 can be hopped up to give more snap. I know a lot of people want to compare them but honestly I dont think it was built (400) to compare towards the 350. It was merely a new atv try and open people's eyes to an easy to ride sporty machine.
I've riden stock 350x to built 350x. A stock one is farm from an arm wrenching power house. Its oldschool honda tractor like power. I'd rather press the e start button on the trail over kicking and trying to find a flat spot in rocks to balance. I road a stock 86 all day few months ago after seeing a younger kid not know how to keep it running or start it. It felt like a little toy to me over 700s that I ride normally.
Fun machine however.

Thanks. I actually made a bunch recently. They're much thicker than the first ones, these are 18 gauge. Also made some 200x ones. I sold tge m all to 1 guy wholesale. I believe he'll resell them on Facebook. Or I could give you one as a partial trade (very partial) for one of your 200x headlight shells!

Here are the rest of the mounts I made. The 2 rear ones I cut out, ground them to shape, re-designed the drawing, and recut them. All of the mounts are 5mm thick stainless steel. Way overkill compared to the OEM plates but I don't mind.
By the way if for some reason someone wants the drawings for these mounts, I'd be willing to share them.

Yeah I had to cut mine out. Common problem for these 400ex. I ended up destroying my swing arm but thinking back if I used maybe a saw zall maybe it wouldn't have been so bad. I didn't care though I wasn't about to risk that engine!
