OK so here is my attempt at a 500 hundo projectile. Frame and motor came from that King of Polishing Kings on the west coast Mr Clean. Awesome guy all around, thanks again for your help in getting me all this! I basically tore down my 310 bike for some of the major moving parts because i have other plans for that bike and want to make it my next project. This bike is being put together for Trikefest and will go as my Rat bike since there will be no polishing or powdercoating of ANY KIND prior to that punishment of Indiana :lol: Pipe came from FMNRD, it is a Bills pipe and I dig it. Plans will be to strip it down to bare metal and make her PURDY again. Motor is a CR500 from an 88, everything looks clean! Running a 39PWK carb on it and the +6 swinger from the 310. Pictured is also a Decompression Head so I can kick it without having to 'man up' every time. I still need to source a kicker. And I cant forget about JeffATC250R who freaking hooked me up with a custom made shifter for this monster! Planning to finish it up this week, here is the progress so far.

Ya shes not a pretty bike by any means, nor is this a top tier build this go around. Just the trial run for me at building one of these beasts! Stoked to kick her over this weekend for the first time

Jason, you are venturing into something I have long pondered, but never had the cojones to try! VERY cool! I know there are plenty of others who have done this successfully as well.... Guess I should start looking around for a frame!! ;)


Quick question: what kind of changes did you make to bolt the half-liter in??

Looking forward to hearing about this one and the Fabio/TecateDan 5-hundies running at TF!

And I have to add, Mr. Clean helped me out HUGE too! Great guy! :)

How's that plus 6 treating you on launch? Did it wheelie at all with the 310 ? Have u launched it with the 500 yet. Contemating a big swinger for the tecate but have no idea what length is good for hard launching a 500 on the drag strip....+6 +8 +10

Judging how difficult of a time I have trying to launch my ESR350 with a stock swinger on really grippy surface, I would say you would want at least +8 for your Half-Liter if you are going specifically for drag racing... Just my opinion....

Ride red 250r actually it's one of Billy's frames so the cradle has been cut and extended a tiny bit ;) it is still a tight fit lol


Don't look, she's getting dressed ! Torqued the decomp head on, hooked up the kill switch, rear brake lever installed, fenders test fitted. Getting close! Sourced a cr500 knuckle and blaster kicker to modify as the next step

I was jumping on it and bottoming out the suspension last night and it was still about 2 inches from the ground. I'm 99% sure i will hit stuff with it so i will just have it for TRIKEFEST and one secret ride before it. Afterwards I will be swapping to a custom sectional or a modified pro circuit. I will just be riding slow in the mean time lol

man this has really taken shape quickly! seems like just last week we were sittin around the fire at the invasion talkin about building this. that pipe from FMNRD was clutch. great bolt on conversion pipe. and gettin the frame thats already modified for a 500 straight drop in.. talk about a time saver! its lookin great jason. glad you, mr clean, and fmnrd could get together and get that trike pieced together

Thanks for the replies so far! Ya Manbearpig we were just hangin out around that bonfire yesterday with mrClean selling me on the idea of the 500 lol

Tasks left before she runs and rides:

-Finish up coolant lines to radiators
-Rig up silencer for it
-Stick new 12tooth front sprocket and stock 39 rear sprocket on it and put a chain on
-Ordered 55$ worth of a new cr500 knuckle, ball and spring and dust shield. Need to grind it down to fit the blaster kicker lever I'm picking up Tuesday.
-keep saving for a Service Honda light kit. 540$ shipped is going to sting lol

Jason, let me know if you need a Blaster kicker. I powder coated one and used a stainless steel bolt. No one wanted to pay for it so hit me up and I'll look for it. You can have it if I find it.......

Last night I completed the exhaust for it, sealed everything up so there wont be any air leaks at the head. I made up a set of motor mounts for the head. Put a front sprocket on for an upcoming ride and neeed to go pick up a new master link. installed the newly jetted 39pwk. Headed to the store on my lunch break in 13 minutes to grab the last bits I need to make the coolant system complete. HOPEFULLY going to try starting it tonight!

ok holy sh!t~!! just got back. Had to suck it up and buy another oring master link from the local parts store, NEVER GOING BACK THERE AGAIN just on principal. Damn thing with tax was 8.50$ for a DAMND MASTER LINK. highway robbery! lol anyways I went by and picked up some plumbing and have everything sitting on my shop stool next to the bike just to tease her lol


and that brings up a great point, i wonder how many 500's will be out at TF,,,,,, we got Dan's and Fabio's love child ;) , mine, Kevin and Corey had theirs last year, Xowner, sure im missing a few. Billy you should piece yours back together and make a Pheonix build just days before TF

DId I miss this post?! I love the +6 with the 310 motor, havent had any experience just yet with the 500 :D I had issues at TF with hooking up too well with my 4snows and wheeling off the line. You can see in last years pictures when Kevin just murdered me out of the gate because I let out to bring a wheelie down at the start line. Im no pro with drag racing either, the only real experience I have with dragging has been at trikefest the last 5 years hahahahahaahah I think the +6 is the max you can run on a bike you ride normally that isnt a dedicated dragger. I like the 6 over on hills and was just cruising up the steepest dunes I could find at the Invasion. I dont like stock swingers for some reason lol

Figured I should ad these shots in this thread. Bike is mostly complete at this point, I am working on the air filter set up today and if it doesnt storm I will be pull starting the bike with the VForce after work. I dont have the kicker completed yet; I have a blaster kicker and a cr500 knuckle that is going on here. A local shop called Twisted Metal is going to modify the cr500 knuckle for me and weld it to the blaster knuckle/kick lever which from what I was told will give me clearance and a fully functioning kicker! I have a 12Tooth front sprocket on it but the chain is dangerously close to the swinger where it pivots so I will have to jump up to a 13. Wanted a smaller front for an upcoming shake down woods ride pre TRIKEFEST!

Only thing about those Blaster kickers is they are SHORT! Hopefully it won't be too much of a PIA to kick the half-liter over with such a short kicker....

UPDATE! I had Rachael pull start me with the VForce last night! She fired right up! It idled high as heck and messing with the air screw didnt affect anything, it idles lower with the choke up so Im pretty sure its a lean pilot jet. I started with a 45 pilot and 170 main, per suggestions I am jumping to 175 and 55 pilot. Sounds amazing with this pipe! And the vibrations are nothing, i was suprised. overall I cant wait to work the bugs out with the cooling system and go get the kicker welded up, its coming together!

went through a similar problem. Is the carb old? is the slide worn out. Chased a carb problem for a year and it was a worn out slide. 45 is to small for a pilot as well esp if your running a larger carb..

But did you do a leakdown test on the engine Jason??? If not, that's the first thing I would do if richening up the pilot doesn't take care of it. My 250r I just put together did the same exact thing..... So I finally broke down and made myself a leakdown tester....And sure enough I had an airleak... I addressed the leak and no more death rev on cold starts!

Ya thanks guys! It's got a 39pwk that's only a year old and still fresh IMO. I pulled the carb on my lunch break and have a 175 main and could only find a 52 and 58 pilot so I will start with the 52 and see if it runs better. I didnt leak down test the motor like I wanted to, it's getting a full rebuild after TRIKEFEST but it looks fresh inside the cylinder and there are no cracks on the piston skirt (common problem with stock cast pistons). If I can't get her to idle right than its off to the plumbing supply store to buy items for the leak down tester. Thanks for checking out my progress guys!

How are u setting pilot... Warm up machine... Turn up idle and play with adjustment on air valve. Screwed all the way in is to small a jet all the way out to larger. You want max idle at 1.5 turns. Get the pilot right or you'll regrets it...

It got hot alright ! Fired over and the idle was prob around 1500 rpms I would guess. Pulled the choke and it sounded like it dropped to about 1000. Maybe that's too high of a guess, it sounded too high though. Anyways I ran the air screw all the way in and popped the choke up the idle dropped a little but not much. Setting pilot you are supposed To run the idle up about 500 rpms above normal and run the air screw in all the way. Back it out 1/4 turn at a time give it 10-15 seconds between turns to catch up. But anything Between 0 and 1 screw turn out gives you the highest idle than the pilot is lean, anything over two turns out with the highest idle means the pilot is rich. That's my understanding at least! Anyways, judging by the high idle and no effect from the air screw tells me the pilot is too lean, because I know the idle circuit is clean as a whistle so there's no clogs ;)

I’m sure there are lots of opinions on this, but my limited experience has been 0 to 1 turn out on the air screw is too lean a pilot, 1 to 2.5 turns out is perfect and more than that is too rich. Once the pilot is close and it idles low I like to fine tune the air screw by snapping the throttle open from idle and going richer till any bogging is gone and it sings up cleanly. Sometimes you end up changing the pilot again because even though it starts and idles fine, the “snap” test shows a need to go one way or another with the pilot because the air screw goes out of the desired turn range, but it sounds like you are at really lean right now and at the RPM you’re idling at I doubt you’ll get any bog when you snap the throttle. I sure hope you don’t have a leak. Did you check the float height when you got the carb? That is step one when tuning a carb. Another thing, If you end up with the trike running best with the needle clip at one extreme or the other it’s a pretty sure sign that the pilot is off, so you are well served to have the needle clip in the middle now while you are tuning the idle and pilot circuit. I don’t bother with the main jet till everything else is close to perfect, just put something “fat” in it till you are ready to tune the main. I can just imagine what that thing is going to pull like when it’s all tuned up.

Thanks for the input! I know about 1.5 turns out is optimal and I planned on leaving the needle in the middle position and running around that. And the main was my last concern, really excited to get the pilot right first and then get to go for a spin around the block to see how she runs. The motor came out of a running 88 that Mr Clean bought specifically for this build before I bought it, so I'm not super worried about issues like crank seal leaks yet. We will see after it runs again tomorrow night though, so excited about this bike! Never been on or around a 500 2 stroke of any kind before

I am driving out to Troy tonight to have my kicker welded up to work for this build. Hope to be able to kick it instead of pull starting it everytime. Here is the cr500 knuckle i bought, it is being welded to a blaster kicker after its cut down a little. Should look nice and pretty

meh. they sell them new from Honda for like 32$. The three different people that had used ones they would sell me stopped responding after initial text and posts of "hey i got one". So i said screw it and picked it up because it was as much as people wanted for a used one most places.


Richard at Twisted Metal stuck it in his CNC machine and made some magic happen. I planned to go the weld route and he spun it down and shaved some parts to make the blaster kicker open/shut on the knuckle and funtion nicely. all for a low price. anyways, scratch that off my list of to-do's. Need to finish the coolant system now

Last night I was FINALLY able to get the 500 to start with the kicker! Took me an hour of kicking and cursing to get the damn thing to roll over on its own. But now it starts first kick everytime! Tossed a 55 pilot in there and she purrrrrrrrs now. Finished up the coolant lines last night, installed the Moose Easy-Pull clutch device, went back from a 12 t front to a 14tooth front because it was rubbing on the swinger pivot, and filled the coolant system. tweaked some other small stuff but for the most part just have to finish up the air intake and i think that just about does it. Need to ride it around and see how the top end feels; only had it up to 1/4 throttle so far but I am guessing the 175 main should be fine with the DGN needle

Here's the kicker we put together. Functional and stays put when shut. Going to take some practice to get used to kicking with the fenders on and in my riding boots.

just bumping this back up in anticipation for tear down. Was out riding yesterday as a sort of 'last ride' before tear down to re do the tranny and freshen everything up. End of the day I notice the case is leaking coolant. It appears as though the water pump cover rotted out enough for a small hole to occur on the bottom of the pump cover. Plans include new 90+ clutch cover upgrade, Rekluse Z Start Pro, splitting the bottom end to go through the tranny, and possible a bore/hone for the top end. By the time that wraps up I hope to have my smart carb in hand. Frame needs some love and paint too. Stay tuned!

i dont think the pictures point out the damage to the piston very well; there are some pretty extensive gouges on the piston but the rings look ok so im not sure if there was a siezure at one point and they just stuck some new rings on the piston and kept running the motor. I can still see the cross hatch in the bore though and theres not any marring of the walls so they may have cleaned it up. The motor didnt feel like it ran as hard as I would hope a 500 should. I want to split the cases tonight and get into the transmission and see how badly grooved my clutch basket is. And according to info from the cr500 boards, my water pump seal failed and that is why it started leaking lol i had no idea where the coolant was coming from but apparently there is a weep hole under the water pump cover incase the seal fails so it doesnt destroy the bearing.

items on my shopping list as of right now:

Top end rebuild
replace whatever parts are bent/broken in the tranny that make shifting miserable
Rekluse Z Start Pro
2001 clutch cover/case to replace the magnesium stock 88 case
seal and bearing rebuild kit for the entire motor
consider having a CPI pipe built as the evil twin to Mr350x's :D

No, all CR500s are iron liner cylinders.



Judging by the marks on the cases I'm guessing something might have come loose in there once upon a time. That's a plated bore, right? If so you should be able to clean it up with some acid and a Scotchbrite pad, or sandpaper if there are no chips in it.

So whats the status on this Jason? I'm curious how bad it was smoked after you held it wide open for 10 minutes at the herk and jerk at trikefest. I swore that engine was complete toast after it stopped running.
Nearly brought a tear to my eye as I witnessed that happening.

I put another 5 hours of ride time on it after TF this year at Badlands and at my buddies rock quarry. Last Sunday Eric split the cases. Sending the cases, cylinder, and head off to Adam Millar for a TWIRP port job and to have the head milled. I bought a Rekluse Z-Start Pro last friday, found a 'deal' on them. Motor is getting a good clean up, new bearings and seals, and anything else I can think of. My new Right Side crank case showed up last thursday as well. Still waiting on APT to get their act together and ship me the cast 38mm smartcarb i preordered almost 4 months ago. Hoping to have it back together mid December, just in time for cold weather lol. And I beat it at trikefest because I had plans to rebuild it, probably not the best way to go about it. thanks for askin!

the right side crank case clutch cover from the newer 90 and up models was required since the 1988 case half I had didnt allow for the larger updated clutch basket width. For the new Rekluse clutch I had to pick this part up, its shiny and honda fresh :D

measured out the bore on this cylinder and found it to be right at 89.1mm which is basically stock bore size. The other pic below shows us a pro-x piston though, so someone had it apart to throw a new piston in at some point.

yes, obviously. the cheapest we could find the zstart pro was 560 shipped. thats not exactly 'cheap' , but its the 'cheapest' we were able to find.

smart carb is 'out' but they havent sent anyone theirs yet. durability testing is done and they have posted multiple pictures of boxes of cast 38's in various stages of production. I CANT WAIT TO GET MINE!

430 shipped. i think that is a reasonable price considering the Lectrons go for about 300 and the pwk's not far below that much. new technology is worth it in my eyes for these older machines, plus my jetting has never been more than 'safe enough to ride with' lol. I am very excited to have something a little more spot on

My goal is to have this entire build back on its wheels and purring by xmas, i would LOVE to go out for some break in time at st joe or just go up to Clarksville and ride my buddies rock quarry around then, you and anyone who rides is welcome to join if you can stand the cold lol

This is my motor in the container sitting at MRE in Canada. Sent it out week before last and Adam got it last Thursday. It's waiting for a TWIRP port job; ported cases, bored and ported cylinder, and milled head. Everything is going to be glass blasted and ready for a coat if VHT paint. Debating on painting the motor some ridiculous color. My brother Eric has my crank and the ProX rod to rebuild it. Hoping to get all the parts back by mid January and have the bike siting on inverts and a 450r rear end by late February.

Heads up next time. I got a part number for a oem gasket set. Its cheaper then the aftermarket one and comes with a OEM head gasket! Who is Eric having rebuild the crank? Ill be really interested in hearing how you like that guys porting, I called and talked to him for couple hours. Seemed like a good guy and didnt pressure you into sending the motor to him if his porting style wasnt what would benefit you.

Damn it Honnerlaw! that would have been good to know lol. I ended up going with 90% of what Adam recommended for this build including the Cometic top end rebuild kit. He is cutting/shaving my 88 head to work with the 90-01 head gasket. And Adam is a cool guy, didnt pressure me into sending him my motor or anything above what I was looking for. I figure if the motor is being refreshed why not spend a little more and go overboard. I forget what he said the TWIRP jobs normally see but its a solid increase in power that they find in case and cylinder porting. Why not lol. And Eric is going to be doing the rebuild with Sprock at his farm. cant count how many cranks I have seen Corey press out up there. I will be giving feedback through the process with MRE and posting as many pics as I can. So far Adam has been great to deal with he is real open with communication and calls/texts anytime something pops into my head. Definitely the kind of customer service I am happy to support. Last I heard from him he said my cylinder had been resleaved (previous owner) but done very well, he was measuring out the port timings.

Also I will be looking for another 10" wheel from you around February so I can get both the 310 and 500 on their own wheels. The one i already have is great thanks again

I talked to Corey about doing a couple 500 cranks, he had said he was having trouble getting cranks done true and with the Honda cranks having the tin shells he wasn't willing to do mine.

updates:

just spoke with Adam Millar. Cylinder has been bored over and ported. cases have been bored and he's cleaning some other items up in the parts washer now. Theres a few items on the cases that are going to be welded/repaired as well while he has them. He will be sending everything back bare and glass blasted ready for some paint. He is also sending back a set of CNC machined stator and clutch covers, along with a custom reed cage with carbon fiber petals from VForce. He is basically making his own version of the vforce2 reeds for the cr5 motors and has been waterjetting the flanges out and having VForce make petals to his specs that function best with the cr5 motors. kicka$$ stuff. Should have everything wrapped up for me end of next week. SOOOOOOOO then it will be a mad dash to assemble the motor, paint it, and make the bike functional again by March for the Invasion. MUST. WORK. FASTER.

Picked up this 450r 2007 swing arm, carrier, swinger bolt, stock and adjustable dog bones, full brake set up, and extended axle. Grabbed it tonight, been picking Halls all knowing brain about how to install this bad boy the RIGHT WAY! I'm excited, inverts are up next on the list and the hope is to have them made and at my door with some cr125 forks cut down in the next 2 weeks. Motor is supposed to have shipped today, when it shows the plan is to go hang out with Eric and Sprock to assemble.

lol tell me about it man. My goal was the INVASION, but my budget was either inverts and 450r rear end swap for the 500 to get both my bikes ride-able or just cobble one machine together for the invasion. Trust me I'd rather play in the sand in CALI than the dirt in OK. But the trip to OK is worth 100$ in gas round trip VS 1600$ in gas round trip to Gordons. hard to argue with that. My group will hopefully be eye balling Calli for next March, we need 5 or more people to break the cost down to the $700 per person we spent last Invasion 2013 to make the trip and out back. Money makes the world go 'round!

Don't worry man I know where you're coming from lol and the 500 will be ripping the bowls at Gordy soon enough with the 310 as back up. If you haven't narrowed down a frame yet talk to John McKane he built a gnarly banshee trike and I can't recall for sure but I think the frame was up for grabs. Such a bad machine!

My cases were a bit beat up, they welded a handful of spots to repair odds and ends like where jb weld was hiding a hole a chain punched in the case. And some engine mounts were chipped etc.

When I get everything back the plan is to slap it together with all the goodies I have sitting in the shop. Closer and closer. Ordered a set of 2001 cr125 forks and rebuild kit last night, they are headed out to be shortened and rebuilt while the tripples are being machined.

Ended up needing the exhaust flange machined and the threads in all three holes there needed some love. Also upgraded to an oring exhaust flange. Pretty gangster.

thanks guys! I will take pictures of the install but the 450r swinger on the 250r frame is pretty straightforward. I will make sure theres pictures of the process just so i can post whore some more though ;)

and Six I am contemplating having one of the guru's make an aluminum frame conversion for me in the near future so this 500 frame would be up for grabs. Really hcant wait to put everything together, excited and worried at the same time. Its going to be a mess trouble shooting with the 38mm Smart Carb, Rekluse auto clutch, fresh built 500 motor, and topping those items off with new inverted forks and rear suspension. Literally everything is going to be 'new' on this so there will be alot of fun chasing down items and making it rideable. Little Sahara ride is just 7 short weeks away and the 500 is a frame on a milk crate with the 310 needing attention too! love last minute work :D

The bottom gusset is actually already flipped on this Billy frame for the 500 motor, so I didn't have to notch it for clearance.

I will throw some shots up as more stuff arrives, but i went on a shopping spree wednesday. Mountain of parts like airbox, front hub, rads and brackets, new silicone hoses, 488 piece bolt kit etc. It got out of hand lol. Eric is ordering a few last items to top everything off, new clutch basket, throttle cables for both 310 and 500, clutch lever/perch, another gallon of Klotz, and two Uni filters for the bikes. Ordered a new moose thumb throttle and DG grab bar this morning, other than that I need a seat and to figure out my rear shock. and build the bike lol, getting close though!

Damn it Mike!!!!!! I don't know why but I just assumed water cooled parts were hard to come by all around. Manbearpig (Paul) has hooked me up with a handful of the little stuff I needed, bought some rads from him on eBay and he started throwing parts in the box for me that I asked about. I will check around for what I have left to buy man, I dropped 30$ on that brake hardware and another 30 on that rear motor mount. That's prob not awful but this build has topped what I have spent on used cars lmao

I have rattled a lot of it loose and into trails in Indiana and Missouri. I plant to run loctite this to around, never had issues with losing bolts before lol And ya I had handfuls of random parts but building an additional 85/86 based bike has eaten all my surplus parts up and I'm scrambling to take stock of what's missing. I haven't been hoarding enough either, probably the reason I came up so short on little stuff

Thanks man! The bolt kit didn't come with any of the drain or check bolts; the water pump cover and tranny check bolts aren't installed in those shots . I'm still waiting on the new clutch basket to show up so I can install the rekluse clutch, there's a few bolts missing from the cases still but it's coming along! When the radiators show up I should have everything to start heat cycling her in, can't wait to hear it come to life. Liz Harvey from SmartCarb assured me delivery of my new carb to still be on schedule for the 28th of this month.

And the head stud nuts, those were something Ronnie (originator of GET IT RAGG!!!) used to sell. He had all kinds of goodies from the machine shop. These stud nuts are sweet, ATC-Eric was kind enough to give me a set he had I love them

Break that engine in on the stock clutch. Put the rekluse in after you get a few heat cycles, couple rides on it.

You want a few shake downs on the stock clutch so you know everything is fine before you have to go tinker with the rekluse to get it setup. Your friction discs will be broke in and well soaked by then too. You'll probably have the rekluse apart a couple times before you have it dialed in.

Where's the steel sleeves that go in the back of the engine?

Pretty sure those head nuts of Ronnie's are supposed to be run with washers under them. Never seen any used without the stainless washers that go with them.

Did you paint the seals and shift shaft/ output shaft?

I have rattled a lot of it loose and into trails in Indiana and Missouri. I plant to run loctite this to around, never had issues with losing bolts before lolALL nuts should have at least either a flat or lock washer under them irregardless of what material the nut is mating to unless the nuts have a built in flange or step. Step nuts are like the ones used to secure some carbs on “older” cars and not a “shoulder” nut like the ones used for some aluminum wheels.

Most types of stainless washers, nuts and bolts are between grade 2 and grade 5 hardness, and therefore are not ideal where it is critical that the torque of the nut/bolt be maintained.

I mainly use grade 8’s.

Your engine color looks like Pontiac blue on my screen. I like whatever color it is.

The project looks nice!

I used stainless stuff once. After that fiasco it's nothing but oem hardware for me. You can grab hand fulls of oem stuff off eBay typically at a decent price when people lump all the left overs from part outs into lots.

I was considering painting some parts with VHT that are too big for my oven. Have you done this before, does it hold up well?

VHT recommends 200 degrees for 20 minutes (for the engine enamel), did you actually hold the heat gun over each part for 20 minutes?

Lou, the sleeves were in the bottom of the jug so you don't we them in the shots . I didn't even think about washers for those nuts , I knew better but wasn't thinking. And Eric's tri-z has kept the majority of its SS hardware since he hit everything with silicone. That thing makes my hands numb I would say it vibrated worse than my 500 motor prior to the rebuild!

Thanks for the call Eric, pulling all the bolts back out individually for silicone treatment. On my list for today!

The VhT paint was sprayed on and I cooked it for about 20 minutes on each coat hitting it with the 1300 degree setting on my heat gun being mindful of the seals. The entire motor was warm for a good 40 minutes after I moved onto assembly after paint, I think I baked it well enough ;) . Ya I sprayed the completed engine seals and all, output shaft shifter shaft it all got a coating of VHT. I tried not to hit the seals directly, the VHT sprayed on pretty evenly and controlled to my surprise. Not real worried though, if things fail I take it back apart. This is the second top end I have assembled without Eric's or Corey's direct supervision, I think the 310 turned out fine and has taken 50+ hours of abuse to date this should be fine too lol

Forgot to ad, I haven't used VHT before but MRE that did my motor suggested I use it, they use it for their builds and it holds up to gasoline spills etc. Adam glass blasted all my parts including the new right side cover I just bought, paint seems to have taken to the fresh surface well for now.

hmmmm. hadnt crossed my mind. I didnt change the stroke or really go up in size on the motor, and I will be running a 38mm carb on it as well. I think keeping it with the same intake diameter and exhaust flange diameter that it would maintain the same intake velocity. My builder Adam didnt suggest one so I didnt second guess what i have. He went over any parts I should upgrade/replace/modify for this build and it just didnt come up. I see the CR640cc kits online have a bigger intake manifold they come with but I am sure for a second bore size up from stock that this intake should suffice.

I don't know if that is a stock 500 intake or if that is different from a 250 one, but when I made my 370 and went up in carb size the stock intake was restrictive.

Planning to get the new clutch basket and some other random items from Eric this weekend. Liz from APT said my carb should ship Friday. So if things go well I should be able to fire it up next week. Jason Hall said my inverts should hopefully be nearing completion this Sunday, my clamps are done just waiting on his machine shop guy to finish shortening the forks so he can rebuild them.

Parts arrived with the outfit this morning from usps/ups. KFX400 master cylinder and lines with lever so now I will have rear brakes. T3 throttle cable that Liz Harvey at SmartCarb suggested i run with the 38mm cast I have coming from them. Also pictured are items from Magnum (eric bought) such as two sets of pipe springs, one of the Uni filters (the other is on back order), clutch perch and lever, gallon of my favorite 2 smoke oil, and a new clutch basket.

fun item i found when i was painting the motor this last weekend; inside the old clutch cover is a handful of info scratched into the cover to date parts replaced etc. They stuck a new clutch basket in this thing in 1989 among other things. From the list of items and the second sleeve in the cylinder im guessing this 88 motor was run hard and enjoyed by someone once upon a time. Lord only knows the kind of abuse its about to see from the current owner :D

Yesterday I was pretty sick so I stayed in from work and got a few bits done. Started with the clutch and basket. The old clutch basket had to have the rivets ground off so I could get the ring gear off and the center gear. I have no clue what the correct terms are for those parts so bear with me. Shot below is after I took a grinder to the rivets and popped the gear off the back of the old basket.

Gear on new basket. Installed the baffles (little black rubber inserts). I had to use my heat gun on the old basket to get it super hot and hammer out the center gear. To get that big gear into the new basket I stuck the gear into the freezer for an hour and heated the new basket up with my heat gun for about 10 minutes and then that gear just slid right in with a few good hits from the hammer. drilled out the holes on the tin cover for the new screws to secure the gear to the baket, Little bit of loctite on the screws and away we go!

This part is something I overlooked. Went to install the Rekluse into the new Pro-X basket and got hung up on this part. its the top hat (throw out bearing part), I didnt realize i needed to upgrade this to the newer style clutch. I have an 88 motor but had to update to 90-2001 basket, 90+ right side crank case, and 90+ clutch cover for the rekluse to fit and function. The 90+ clutch uses a throw out bearing that utilizes a newer top hat with flat bearing and washer instead of the one im holding that utilizes this top hat and a bearing inside. Jumped on partzilla.com after i figured that out yesterday and ordered up the correct throw out bearing and associated washers and new push rod etc.

Not pictured here is the KFX master cylinder. The banjo bolt from the line to the caliper just bolted right on to the master cylinder, no size difference issues. Bolted right up to the frame with some special spacers I had (some shiney nuts I had laying around). The push rod is right where it needs to be for the brake lever and little arm to line up and work perfect. For anyone in need of a new rear master cylinder the KFX and z400 masters work! I bought an 03, only found limited info on here to confirm it worked but went ahead and bought one anyways. fits like a glove.

Parts I have left before I can move forward are the SmartCarb, inverts with shortenned cr125 forks and 450r footpeg adapters from Hall, front wheel from Honnerlaw, and the o ring exhaust manifold from MRE. other than that i have all the parts I need to make this trailprotrailprotrailprotrailprotrailprotrailprotr ailpro roll on its own!

I’m surprised to see that the backing plate on your clutch is bolted and not riveted. I welded the rivets on my drag bike clutches. If I were you I would use red Loctite on those threads and plenty of it.

That's exactly what they got! Plenty of the red high temp stuff! The gear had to come off the stock basket and the aftermarket basket I bought came without that center gear or the fly/drive gear on the vac of the basket. Solution? Grind that trailprotrailprotrailprotrailprotrailprotrailprotr ailpro off and screw it to the new basket! Seems common from what I have heard

Heard from BKM yesterday, he received the new front 10" wheel from XOWNER last night. I am meeting Bryan (BKM) tomorrow around lunch to give him the Douglas 10" rear wheels and the pound of gold powder so he can get cracking on doing all three wheels. He thinks he may have them powdercoated and ready for me by Monday, pretty freaking awesome!

As it sits I think I have everything needed to make the bike complete and rolling first of next week, just need my new Carb from APT so I can finally hear her run!!!!

Hey thanks guys! She's lost 67 lbs and has another 15 to lose for the next competition in the fall . Crazy woman!

Ok here's the latest update. Inverts arrived Saturday night, I got them in time to walk out the door and get on a plane to Texas. I'm stuck here in Dallas until tomorrow night ;(

While finishing up the Rekluse Z Start Pro clutch install I figured out I have 7 friction disks instead of 8 like I need. The 86-89 bikes had 7 friction disks, I upgraded to the 90-2001 clutch so I could run the rekluse. That means I went w the updated right side case, new clutch basket, new throw out bearing and push rod w assbly, and somehow I overlooked that there is one additional fric disk and drive plate. I ordered one new friction disk from honda since the 7 I have are within spec already for thickness. That wil be here thirsday and I can close up the clutch and stator side covers

BKM sent me shots of the wheels. He had the front wheel done and one of the rears as of this evenning

Frame is a different story. I'm on the fence about the frame for now so I just hit it with some black rattle can. I am almost positive I will be having an aluminum cr frame made up for me that has the conversion for the 500 motor. Nothing against the current ATC frame, I just feel like I will want something stronger because I want to start doing mx and other things that may be too rough for the converted ATC frame combined with inverts. That or just settle on a stock steel cr500 frame. Either way, I'm worried about destroying a good billy frame by trying to jump it with my new inverts and fresh shock /450r swinger. Hopefully it won't stick out like a sore thumb in the mean time amongst all the new parts and expensive Shiney junk lol

Lol I know the frame just looks awful but funds didn't allow for the aluminum frame at this time. Summer or fall hopefully. Planning to talk to Jason Hall next week at Little Sahra to see what he charges for work like that. He just did one for another member doing a 500 conversion now. Adam Millar (MRE) that did my motor also does frames for cr500 conversions that I could have do a frame for me. We will see. Just another 2 grand I will probably drop lol

Inverts came in Saturday and I just got into them last night. Pictured is the cr125 brake rotor hub adapter, shortenned rebuilt cr125 forks, cnc'd tripples, and a 250r steering stem pressed into them. Also in this shot are my 450R foot peg adapters. I plan to pull an all nighter getting this sh!t in order and on the bike. I discrovered I needed a 250R/350X front axle and that I was missing the two nuts that belong ontop of the steering stem. BKM has a front axle for me, and im steeling the nuts from my bro-in-laws bike so I can finish putting this thing on its own wheels. Stay tunned hip hoppers

lol thanks man! going to be fun trying to finish everything this weekend! BUSY WEEKEND with all this, but the plan is to make it run and ride this weekend so i can heat cycle the motor in. went to install the Flexx Fasst bars last night and the bar mounts I bought DONT FIT! The studs dont go through the top tripple all the way, so Im waiting until the local atv shops open so i can start making panicked phone calls to find a set. I do plan to run an airbox on this set up, but I wont be sticking it on until after I get the motor running so i have less in the way of trouble shooting.

man that Rekluse had me freaking out last night! everything loctited in place and bolt the clutch cover on and the motor wont spin over by hand. pull it back apart and figure out it wasnt in all the way and yank everything back down. got it finally though, shot 2 more hours of trikefest documentary build footage too. Finished bolting up the water pump and seals last night too. Inverts are on and i love them, excited to ride again! need to deal with the coolant lines tonight, and finish cleaning up/grinding down the top motor mounts to look pretty. Then its gap the plug fill the tranny with oil and fire it up!


meeting BKM at 630 tonight to get my powdercoated wheels and new front axle. tomorrow go by the No-Mar place here that i take my wheels to for tire installs.

Clamps. The Pro Taper ones that came with my Flexx bars didnt work, so i grabbed these. Below is my lunch bread progress :lol: Bars are in place, going to get balls deep at 430 after work before I meet up with Bryan for my wheels. plan is to hear her run TONIGHT :naughty:

Lots of work today. Took my paddles and powdercoated wheels up to the local No-Mar tire place and had them put on. Got most ways though front brakes and front wheel mounting only to find I'm missing a threaded sleeve/spacer. Halls a champ he's next day air shipping it to me!

Filled tranny and coolant system and gas tank. Kicked the crap out of it and managed to get her fired up. The smartcarb is giving me trouble, calling the head honcho at APT about it in the morning to see about getting one of the special bulbs that another local Missouri cr500 guy had to resort to in order to the carb to work on his 500 without issue. It's just starting it that I had problems with so far. Hopefully I can try riding this thing soon lol

Keep in mind it's far from done. Pretty much just got it far enough to run it before I do all cosmetics and pegs etc. it runs now just to make it run right and fire up when I try to start it!

Ok Jason, it’s time for a little dose of tough love from a friend who cares.

I can no longer stand silently by and watch those sexy shiny parts get bolted to that spray bombed frame. Unless that thing is bent or cracked I implore you to carefully remove all those pretty parts and take it to the nearest sandblaster get that “Radar Evading Stealth Black” by Krylon off of it and get it powder coated in your favorite American flag color. Either of the three will satisfy me, but I can’t handle looking at another photo of your sweet parts bolted to that abomination. To continue down this path would be akin to making your fiancé wear the garments pictured below at her next competition. If at some point in time you decide you wish to upgrade your chassis I’m sure someone on here would buy your frame and perhaps even pay extra knowing it’s history.

Lmao at the garments! Ok man I was trying not to dig into the issue but the frame is tweaked in the back and I have been on the fence about swapping to the aluminum frame or over to a steel stock cr500 frame and mimick that sweet machine Louis built the Orange Crush into. The frame was tweaked to hell in the back before billy even did the frame conversion to accept a 500 motor. The frame has hindered the pipe selection as well, I want to get a new fmf fatty or one of the CPI PIPES and I don't have options besides a custom pipe being made for me since there's no off the shelf options. I want the build to be as nice as some of the others floating around here and the frame has been the one thing I wanted to fix or replace. It's not even tweaked that bad and could be easily straightened, I just fear that trying to jump this that I will break it. I feel like the frame conversions are best suited for trail riding and dunes. anyways, I would have done the frame in powdercoat but I'm just not set on keeping it too much longer and didn't have the time to find someone to bend it back and gusset it. Sooooooooooopooo for the summer while I get some more 500 experience under my belt this will do lol. Thanks again for following the build man, your advice and input is awesome!

So heres where things stand. The front tire as I stated earlier is on backwards. The front rotor is backwards as well, what i get for working too late and not thinking straight. The rotor hub adapter plate is about 1mm too thick so Hall is bringning me an appropriately spaced one to little sahara unless I chance taking it to oriely's and having them turn the face down as if it was a brake rotor from a car....... might be a horrible idea. anyways, need to secure the brake line to the forks somehow. Headed out on my lunch break today to drop off my rear brake lever to have it cut and flipped upside down so I can kick the motor over with less stuff in the way. Headed over to steal the Master Cylinder of my brother in laws bike while on break since the kx400 one i bought is frozen up and wont function at all. Installed the air box last night, got the exhaust and silencer secured. Front fender bolted on. Handlebars need to be moved and tightened down as well. At this point I need to bolt the tank on with shrouds and it should be ready for a few trips around the neighborhood to make sure parts are all secured.

I had some issues yesterday getting it started up with the smart carb. APT sent me two needles; one to use with the cr500 and one for the 310 so I could try the carb on both bikes. I made the mistake of running the bike with the 310 needle at first and it was extremely lean. Swapped needles and the bike idled and ran great after I set it to 50 clicks instead of the recommended 76 clicks. Still dealing with start up issues on the carb, it doesn’t want to start without being hit with additional gas or wd40 to help get enough combustibles into the chamber. I have heard of other cr500’s having issues with start up because of the amount of vacuum they pull at start up. Calling APT for advice and solutions today. Eric is bringing an extra 39pwk carb/cable/thumb throttle to Little Sahara for me. If I have continued issues with the SmartCarb I will be forced to run the PWK, but atleast i have a backup plan

During the 3rd heat cycle yesterday I got it up to operating temp and tested out the Rekluse Z Start Pro. IT’S AWESOME. Set the idle low enough with the carb and click the tranny into any gear. It will just sit there until you give it some gas and it engages just like an auto clutch. And the clutch pull is Freaking awesome! Its non existent now, I mean it feels like im pulling a lever with nothing attached to it. Used to be a chore to pull that clutch after an hour of riding. I’m happy with it. Putted around the street testing it out, im in love with that new part.


EDIT*** ok i just got a call from Corey at APT. Received some very helpful info about starting procedures and how to make the bike and carb live together in harmony. Hoping to have some easier luck starting now

Brake. Had a local shop zip the shaft welds off the brake lever and basically popped it into the other side and welded it back up. I had to grind a little off the lever so it would clear the peg. Could be angled a little differently but its functional and im happy with it. And the kicker shouldn't hit it anymore either so my goal was met.

ya no problem! Corey was saying that the LAST THING you want to do when trying to start it is opening the throttle up. I do it out of habit with my pwk carb, half throttle one kick starts. He said opening the throttle diminishes the signal and will cause starting issues. He suggested when it comes to tuning the carb that I make smal changes of one click at a time, listen for the idle hanging (lean) or blurbuling (rich) after rev's. The screw on the side is for the idle circuit and effects (affects???) the richness/lean-ness of the carb. Basically i just need to play with it, but he said the bulb is a last ditch effort fix and that after the first hour or so of running with the carb that the metering rod and jet (i forget their technical term for it) will break in and the bike will become easier to start. Just going to be a learning process for me, so i will be patient and play with it.

update on the 500 build. Made the trip to Little Sahara I spent the last 2 months scrambling to achieve. Smart Carb wouldnt run for anything, changed setting on it for richer and leaner within 50 back up to the recommended 76 clicks. Wouldnt start after the first day. The first day i did get it running but it was extremely rich but after adjusting it she wouldnt start again.

Motor has some kind of tranny issue. it will ride around in 1st gear but lock the tranny randomly. It rides fine in the other gears though without issues. Looks like we forgot a thrust washer somewhere in there even though we didnt have a single issue with going through the gears when it was on the bench. so the motor is coming back apart. Im not real thrilled about this project right now so this is probably the last update for a while on this pile

thanks for all the responses guys. I was pretty set on taking it back apart and harvesting the good parts for the 310 (inverts/front end , swinger/rear end) , selling the complete motor with rekluse/new everything online, and even already had a buyer for the frame. I think after calming down from the ride last week I have decided to stick with it, at least for just right now until I've actually had the chance to ride this damned thing and form an educated opinion on whether its something i want to keep. Motor has only had heat cycles on it, Rekluse hasnt even been abused yet either. I am shopping the 4-strokes and plan to acquire a 350x for Eric to slap a 400 kit on this summer though. I was just feeling extremely depressed about how all the work and effort I put into this so far had turned out. Going to see about heading to Erics this weekend to rip into the tranny and fix the issue its having. Hopefully have it back together and ride-able next week.

On another note, I think i may be running 18's on this bike from here out. The tranny is geared so tall! I was able to cruise around the lot at little sahara last week the only day this worked in 2nd and 3rd gears and its just TOOOOOOOOOOOOOO fast for me to be comfortable with. I have a 42tooth rear sprocket and a 13tooth front sprocket. I think 18's will slow this trailprotrailprotrailprotrailprotrailprotrailprotr ailpro down enough for me to be comfortable.

You attacked too many things on it at once, its hard when doing multiple things at once as each mod usually never is bolton and done process. Stick with it, my 5-hundo is as reliable as morning wood and gives me a smile ear to ear everytime i ride it. All i do is change the oil, and tighten bolts :lol:

Alright so some of you have contacted me after seeing a listing on EBAY for this motor. I did list it out of frustration with everything in a futile attempt to jump ship. I ended the auction this morning. Eric and I pulled the motor yesterday and split the cases, turns out there are TWO thrust washers MIA which explains the lock ups. The washer we had left out was a crutch to make the tranny work without the correect thrust washers in there. We somehow overlooked the missing two when re-assembling and the result was that the tranny randomly locked up in first gear but no others. Ordering the correct thrust washers today along with new center case gasket and some other odds n ends. Hoping to have the parts in hand and the motor back in the bike and running this weekend! I feel like my interest in making this project run again is restored, I was pretty down about everything after it became obvious she needed to be torn apart.

SmartCarb; someone noticed my new fancy smartcarb was dumping gas all over my engine from out of the mouth of the carb when at Little Sahara and working on the bike. I had left the petcock in the 'on' position and it decided to fill my engine. I was unaware that was what had happened at that point, didnt realize it until we tore the bike apart yesterday. The bike didnt run from that point on. Expansion chamber was FULL of fuel, same for the bottom end when we pulled the cylinder off. I emailed Liz at APT for some feedback on this, but i sure as trailprotrailprotrailprotrailpro dont want to have to turn the petcock off everytime i stop the motor for a break or for the day. thats dumb, dont have to do that with my PWK's, shouldnt have to do it with this.

In the process of putting funds togethre to purchase that sweet 86 350X off of MASTER CLEAN in Cali. too excited to get all my bikes back up and running and ad new ones to the stable :) Planning to throw the new 72mm rings on the 310 and get it going this week too. Happy about all my bikes right now

Had My heart set on running a Built engine and had to settle for the worn out stocker! I will try again? Glad You 2 figured it out? That Carb is so Smart it doesn't Know when the engine is shut off! Feel you on the gearing. I hardly made it out of 2nd the whole trip on the KXT500.. I'm really high with a 15/37 right now. Just ordered a couple different fronts and a bigger rear.. It was a bad weekend for break downs.. All you can so is park them in the garage, vent a little, order some parts, and get back after it..

Ya it was a blast! I really enjoyed the trip despite the failure of both my bikes.


I wish I could come back for rampage!! I have a trip planned to tx the weekend rampage happens or I would be there!


Tonight I honed the 310 back down and installed new 72 mm rings. Put it all back together and it's got some solid compression again. I sucked sand and it burned the old rings down on the exhaust port enough to kill compression at the little Sahara ride week before last. It was a fun ride back to cowboy camp that thursday night that I discovered my bike had no compression; still had to limp back from south camp and it kept trying to stall from lack of compression. Nothing like panicked 2am ride through the dunes on a machine that was done with me being on it lol

Ok so how about some updates. Had a bad wreck yesterday on the bike and broke my ankle in 3 places. Spent the night and today in the hospital and had to be pulled out of st joe park by boat. They would have flown me to stl for medical attention but the winds were too bad. Rough day but the bike performed amazing up until the rear brakes failed and wrecked bad. Here's some shots of how she sat as of Saturday before the ride

Assembled and ready to ride at joe. We split the cases and installed some new thrust washers to resolve the shifting problems we had at little Sahara.

I had fixed a leaking master cylinder to reservoir line Saturday and didn't think to top off the ressy. End result was I lost brake pressure suddenly on a steep down hill and smoked a tree to avoid hitting Kevin. It was a blur and I was in some serious pain. My gopro caught the video we are putting it online tonight. Pretty horrifying to watch the event. The orthopedic surgeon put a plate and several screws in my ankle to fix the 3 broken places. It freaking hurts, just got back from the hospital. Here's my foot peg it's a 450r foot peg with a Jason Hall adapter plate. The thick plate bent and the peg is trashed. My Flexx bars bent backwards but dont appear to have been Damaged. Clutch perch is toast but otherwise looking it over the bike is ok

Yikes!!! That peg is trashed im glad your foot is still attached. Holy moly bro that's nasty. Heal up and take it easy. Your bike looks pretty sweet though :drool:. Did you get any decent seat time at all

Swithed back to the 39pwk, she fires up first kick every time now and runs perfect. The smartcarb needs more R&D before I consider putting it back on the 500, they don't work well as it is for some reason.

Yes this bike is possessed. Someone suggested I rename it the Widow Maker. It runs so perfect now with the Rekluse, this is absolutely my favorite bike

Glad you are OK, for the most part. You did all that damage to your ankle wearing a mx boot? that foot peg looks like something that would be on a trike I would buy and then wonder how in the world it got bent like that.
