Last year I finished a build of a 300r and learned alot about the 1st gen 250r. This year I come across a mugen cylinder, head and a Mugen exhaust. I was going to put it in the 300r frame but I found enough stuff to do another complete build. I already got the decals made for the mugen build and they turned out good. I'm going to completly debadge the 3 wheeler of any honda emblem and replace it with mugen name. I want to stay true to the roots of a 82 racer with a few modern controls to make it ride easier. I have already modified the cases to accept the Mugen cylinder. The machinest also machined off the honda emblems on the clutch and stator cover. Here's some pics of what I've done so far. http://i811.photobucket.com/albums/zz40/stroberts22/IMG_5020.jpg
Here's the stickers I got made for the Mugenhttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_4812.jpg
I'm going to take the honda the tripples and put a mugen sticker on ithttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_5079.jpg
Here's where they machined off the honda for the Mugen sticker. They recessed it a little to protect the sticker from a boot.http://i811.photobucket.com/albums/zz40/stroberts22/IMG_5080.jpghttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_5082.jpghttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_5081.jpg
Here's some pictures of the motor mocked uphttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_5083.jpg
The cases had to be bored to make room for the 83.5mm borehttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_5124.jpg

Yea, It's a custom made Mugen ME360 Wiseco piston. It measures 83.5mm where a stock is only 70mm.

That would be nuts. I have an 81 250R i can't even imagine what a Mugen would be like. I would like to find a hondaline top end for my bike though.
and i thought i was goin big at 77mm haha cant wait to see it done if its half as nice as your other trike you did a killer job!!

Got my motor back from Flotek the other day. The piston wasn't uncovering the ports all the way and was coming up short of the deck so I decided to go with a stroker crank (69mm instead of the stock 64.4mm) to fix the problem. It's going to be 373.33cc now with the stroker crank. Flotek ported it and got the squish figured where I just have to put it together. I' m going to send the cylinder and piston off to US Chrome to do the nicasil plating and the are going to coat the piston with that anti friction stuff. Big Bore is making on of his hubs like he used on his 480 so I can use 200x forks and brakes and still keep the wide front end of the 1st gen 250r. I will be running 10" Douglas wheels to clear the brakes. I've been getting a pile of parts ready to go to the powder coater. I'm going to try to get every part powder coated at one time unlike the last build where I made several trips back and forth to the powder coater. It slow going but I want to take my time on this one.

I thought MUGEN cylinder/head had the 7 bolt head? Yours looks like the 6 bolt with a headstay.......??
I'm building one of these now for a member, thats why I mentioned it.
Looks great though!

Hondaline 300r kit has 7 studs. Mugen 360 has 6 studs and is based off what they where doing to the 78-80 cr 250. The hondaline kit has a stock bore of 76mm compared to 83.5 mugen cylinder. I got a flotek ported 300 kit with a trx 330 piston on my other 82 R and the power is unreal. I hoping the Mugen will make the 300 seem like nothing.

I guess I have it A$s backwards........... I thought the 7 bolt was the 360 and the 6 bolt the 300.
I'll measure the jug and gain some knowledge :D

Got the parts back from powder coat today. They did a great job. I ordered the bottomend bearings and a stainless bolt kit yesterday so I can start assembly if I ever get a day off of work. The cylinder is at US Chrome getting plated and will be back soon. Progress is slow but I will keep at it. http://i811.photobucket.com/albums/zz40/stroberts22/IMG_0114.jpg

Yea I built a 300r last year and a friend sold me this mugen cylinder that deserved another build. I probaly won't ride this one much. I like the aircooled stuff. The 300 kit I got off of you is going on a 84 that I am building at the same time as this one. I have a 250r from every generation except the 88-89 trx 250r.

I picked up the tank from the body shop today and they did a good job. I also bolted up the swingarm to see if it is going to work. It's coming together now. I'm going to run 10" wheels all the way around and want a tire setup simular to a tecate. What's a good wide tire I can put on the front? I think a 22x11x10 front max will be to fat. Got some more parts in for the mugen. I got a hub that accepts 3+5 offset wheels and a nice extended axle that looks straight, all it needs is to huge castle nuts and spacers. I thought that 3rd gen castle nuts would fit it but they are too small. Still waiting on the crank so I can put the motor together for good. I ordered a 22X8x10 front max to go on the front. Will it fit on a 8" wide rim? The 22x11x10 I thought would look too fat. I also ordered some rims and had them drop shipped to the anodizing guy so he can make them gold. Still taking my time. Here's a few more pictures. http://i811.photobucket.com/albums/zz40/stroberts22/IMG_0350.jpghttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_0354.jpghttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_0353.jpg

In 81 and 82 the fork tubes came red from the factory. The Mugen fork tubes would have been gold.

I have saw MUGEN forks like that before, Veal is correct. If anyone knows their trick parts, it'd be him. And his cookies of widsom.
Dirtcrasher
08-13-2011, 10:59 PM
Just to clarify this for any future seekers:
The tubes are the upper or chrome coated portion some sort of steel that bends without snapping........ The lowers are aluminum and house the axle/brakes etc etc.
The lowers are made out of maybe 6061 alloy (not sure, who knows) aluminum and did reflect as to whether they were a Mugen set of forks or not. Although, anyone can buy a spray can and attempt to fool people...........

I'm taking some time off in December and I've ordered all the parts to finish the build. I'm also building a 2nd gen at the same time so I have plenty to do. The 2nd gen is going to have a huge engine in it also. It's going to be 350cc. Can't wait to get them going.

I got it rolling on 3 wheels today. The stance looks a little taller than I'm use to on a 1st gen. Might try some 18" on the back to lower it but the way it sets it would be a good trail rider.http://i811.photobucket.com/albums/zz40/stroberts22/IMG_1239.jpghttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_1241.jpghttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_1240.jpghttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_1242.jpg

It's crazy to think that .025 would make a big difference but I want to get the most out of this engine. I called the guy that's plating my parts he's almost done. Maybe it won't be long now. Here's some updated pictures.http://i811.photobucket.com/albums/zz40/stroberts22/IMG_1620.jpghttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_1619.jpghttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_1618.jpg

it looks awesome, but the rear wheels are jsut to big as a 10" wheel. i think it would look better with 8" wheels and shorter/wider tires. but that's just my 2 cents. Outside of the rear wheels/tires, it looks amazing man.

I don't know why the rear tires are so big. The are just 20" tires.

I ended up making the head stay out of metal. The aluminum I had was too thick to fit on the tank mounts. http://i811.photobucket.com/albums/zz40/stroberts22/IMG_1628.jpg

I had to take drastic measures to fit the mugen pipe. I had to grind on the head to get clearence. I hated to do it but have gone to far to turn back now. I'll try to get pics tommorow.

Where did you have to grind? On the left side of the head? (left if you are sitting on the bike)

The left 2 fins had the ground alot to get the exhaust to fit. I don't think it's a hiflite seat. It doesn't have any markings on it.

I worked on the clutch a little today. It's going to have a hard anodized billit aluminum clutch basket. No more grooved baskets hopefully. Still trying to get it to work but I'm close. Now that the clutch was in I could kick it over a few times and it has tons of compression.http://i811.photobucket.com/albums/zz40/stroberts22/IMG_1738.jpg

I cranked it today. It runs great but 3rd gear is out of it so I will have to pull it back appart. The gears looked good when I had it appart and it went through all the gears on the bench. On a good note it pulled super hard through 1st and 2nd!

I tore it down today and didn't see anything wrong with the gears and it shifted perfect on the bench again.

Look at the 3rd gear shift fork and I bet you will see wear or excessive play . Also the mating gears related to 3 gear will need replaced .

That is the absolute worst feeling when something isn't working and when you get it apart everything looks fine.

I did more investigating and I did find the left fork was gaulded up and the gear it slide into was also messed up. I was looking for a missing tooth on a gear. I hope this is the problem. I've got another left fork but I need the gear that the left fork goes in if anyone has one let me know.

Make sure you replace both gears that mesh together not just the one connected to the worn fork .

If the sliding gear only moves to one side with dogs/slots/holes engage into one freewheeling gear that means 2 gears to inspect closely, if the sliding gear goes both L and R you may have 3 total gears on one shaft that may be suspect (like yours). after you fix 3rd gear problem 23471-961-010 2nd c/s slider gear slides into 23451-961-010 3 c/s freewheeler and locks it to shaft get you 3rd gear. and now it jumps out of 1st gear c/s 23410-467-010 the other way under load. Shan keep looking close at dogs/slots/holes close. also the other end of shift fork (pin) goes into drum groove... recreate problem by slowly shifting and look for damage to shift drum groove at each of the 5 gear points. widened or damaged groove. damn... i tossed a couple fooler bottoms when i talked to you last. dont know if they were good tho..
Oh and ck each and every shim, washer, snap ring and interlocking device (two tabbed washers that slip together) to make sure they are there. In my years of fixin Jap trans the forks gears and drums can fail but the damn washers snap rings keep workin fine as long as they are in the right spots.
Goes without saying but.. these gears and 23441-961-010 3rd m/s as wells as ALL gears have be faced the correct way on shaft also.

I'm wanting to get the 360 back on the to do list. It's been on the back burner for awhile since 3rd gear was out of it. If anyone has any 1st or 2nd gen gears laying around let me know. I've looked on ebay and all of them have these gears confused with 3rd gen r gears meaning they want major money for them.

I know its missing the counter shaft so hard telling what else isn't in there.

The gears that are messed up are on the counter shaft but thanks for looking. I got all the parts to finish it up on the way. Been working on cleaning everything up and ready to put it back together. Can't wait.

All the parts are in to finish the mugen. I got the transmission shifting good on the bench. I got to go to the honda shop tomorrow to get some hondabond and some gear oil. Then after that I'm going to put it together for good. I can't wait to hear again and actually get it to shift into 3rd gear. The gears I got look to be in good shape.

I finally got it put together. I had a hard time getting it to seal up. It wouldn't hold 6psi for 6 minutes and the leak was coming for the left side crank seal. the actual seal wasn't leaking it was the o ring that goes on the crank. I had another one and installed it this morning and it fixed it. It's held all morning and it's only lost .5 psi. I've took some pictures of it together again and some of the head that I had to clearence for the pipe. I hate that I had to do that. http://i811.photobucket.com/albums/zz40/stroberts22/IMG_1931_zpsa3b36326.jpghttp://i811.photobucket.com/albums/zz40/stroberts22/IMG_1932_zpsded7a876.jpg
